Overview

A DMX flame machine is a high-end theatrical effect that ignites atomized fuel in a controlled, repeatable manner. Unlike traditional pyrotechnics, which are single-use and require special permits, a flame machine produces repeatable bursts of flame on cue, synchronized to music or action. Operation requires licensing and professional training; this is not consumer equipment. Flame machines are used in large concert productions, Las Vegas shows, and theatrical productions with substantial fire-safety budgets.

The system consists of three main loops: a fuel circuit from the Fuel System to the Atomization Pump, a pilot-flame circuit keeping an ignition source ready, and a main-discharge circuit controlled by the Solenoid Valve. The DMX Controller orchestrates all three, timing the sequences to prevent dangerous fuel buildup.

Fuel system and safety

The Fuel Canister is a stainless-steel pressure vessel rated for liquid propane or mineral oil. Propane is more common in professional equipment because it atomizes easily and burns hot (blue flame), while mineral oil produces a more dramatic orange flame. The fuel regulator reduces tank pressure to 2–5 bar, which is safe for the pump and solenoid valve.

The Manual Shutoff Valve ball valve is always installed between the tank and regulator, providing emergency isolation. The Fuel Filter (50 μm) protects the fine Atomizer Nozzle from sediment. A Sight Gauge allows visual inspection of remaining fuel, essential for preventing empty-tank firings.

Pump and pilot circuit

The Atomization Pump draws fuel from the Fuel System and pressurizes it for atomization. The Gear Pump is variable-speed (0.5–2 L/min), controlled by the Pump Motor via PWM. The pump pressure is typically 3–5 bar—high enough for good atomization, low enough to avoid fuel spray beyond the Refractory Block.

The pilot flame circuit runs continuously during operation. A dedicated Pilot Supply Tube always draws a small amount of fuel (typically 50 mL/min) to a Pilot Nozzle, where an Ignition Coil continuously fires a Spark Plug to maintain a small pilot flame. This ensures that when the main solenoid opens, there is already an ignition source ready.

Main discharge and ignition

The Solenoid Valve is normally-closed and 24VDC-energized. When open, it allows main-pump fuel to flow to the Burner Head, where the Atomizer Nozzle sprays it into a mist. The pilot flame ignites this mist, creating the visible flame burst. The Deflector Ring shapes the flame cone; a Refractory Block beneath the nozzle protects the machine frame from radiant heat.

Discharge duration is controlled via the DMX Controller, which energizes the solenoid for a preset time (typically 0.5–2 seconds). Longer discharge times produce taller flames but consume more fuel; the operator must balance the visual effect against fuel consumption and safety margins.

Safety interlocks and shutdown

The Safety Interlocks are multiple redundant systems preventing dangerous operation:

  • The Flame Sensor is an ultraviolet photodiode detecting ionized combustion products. If the pilot flame goes out (e.g., due to wind), the sensor detects this and the Safety Relay Module immediately de-energizes the solenoid, preventing unburned fuel spray.

  • A Temperature Interlock bimetallic switch cuts power if the Refractory Block exceeds 200 °C, preventing thermal damage to the frame.

  • A Pressure Interlock ensures the pilot line has minimum pressure before the main valve can open, preventing fuel spray without ignition.

  • A Manual Override push-to-break button de-energizes everything for emergency shutdown.

All safety functions are implemented on a dual-channel safety-rated relay module (Category 3, PLd) that meets IEC 61508 standards.

DMX control and addressing

The DMX Controller receives RS485 DMX512 signals and translates them into timed relay control. Each machine is typically assigned a unique DMX universe and channel range (e.g., channels 1–3 for device X: on/off, intensity, duration). A secondary Safety Control PCB acts as a hardware watchdog, cutting power if the main microcontroller becomes unresponsive for more than 1 second.

Environmental limits

Operation is limited to 5–40 °C ambient temperature. Below 5 °C, propane viscosity becomes erratic, making atomization unreliable. Above 40 °C, tank pressure rises, reducing fuel delivery predictability. Winter and desert productions require approval from the licensed operator.

Operational training

Only licensed operators (certifications vary by jurisdiction; typically 40–80 hours of training) are permitted to run flame machines. Training covers fuel safety, interlock testing, emergency procedures, and audience protective positioning. Venues using flame effects must have fire marshals and safety personnel on-site. Post-show cleanup includes inspection for unburned fuel pooling or refractory damage.
