Overview

A green hydrogen electrolyzer plant uses renewable electricity to split water into hydrogen and oxygen, producing hydrogen with no carbon emissions when the power comes from wind or solar. The containerized form factor packages the electrolysis stack and all of its supporting equipment, the balance of plant, into one or more transportable ISO containers that can be dropped onto a foundation, connected to power, water and a gas offtake, and commissioned quickly. This modular approach lets developers scale capacity by adding containers and lets manufacturers build repeatable units in a factory rather than stick-building each plant.

The plant breaks into eight subsystems: the cell stack that does the electrolysis, the power supply that feeds it DC, the water treatment that supplies pure water, the gas processing that cleans the hydrogen, the cooling system that removes waste heat, the balance of plant that ties it together, the control and safety system, and the container enclosure.

Cell Stack

The cell stack is the core. It is a column of many electrolysis cells connected electrically in series and clamped between two end plates by pre-tensioned tie rods, with DC fed in through bus terminals. Each cell contains a membrane, two catalyst-coated electrodes, a bipolar plate that distributes water and carries current to the next cell, and gaskets that seal it. In a PEM stack the membrane is a solid proton-exchange polymer and the electrodes carry iridium and platinum catalysts on titanium; in an alkaline stack the cells use a porous diaphragm soaked in potassium hydroxide and cheaper nickel electrodes. PEM stacks handle the rapid, variable load of renewable power better, while alkaline stacks are cheaper and use no precious metals.

Power Supply

The stack needs large currents at low voltage, which the power supply provides. A transformer steps grid or renewable AC down, and a rectifier built from thyristor modules converts it to controlled DC, sometimes thousands of amps. A DC filter smooths the ripple, since a noisy current shortens membrane life, and a copper DC busbar carries the current to the stack. The rectifier's ability to follow a fast-changing renewable input, ramping from low to full power in seconds, is one of the things that distinguishes a green-hydrogen power supply from an industrial one.

Water Treatment

Electrolysis consumes water, and the membrane is intolerant of impurities, so the water treatment subsystem produces ultrapure feed. A reverse-osmosis unit removes most dissolved solids, a deionizer polishes the water to the very high resistivity the cells require, and feed pumps meter it from a feed-water tank into the stack. Circulation pumps keep water or alkaline electrolyte moving through the cells and the gas separators to carry away product gas and heat.

Gas Processing

The raw gas leaving the stack is wet and carries traces of the opposite gas, so the gas processing subsystem cleans it. Gas separators split product gas from circulating water on both the hydrogen and oxygen sides. A catalytic deoxidizer recombines trace oxygen in the hydrogen back to water, and an adsorption dryer drops the dew point so the gas can be stored and transported. A hydrogen compressor raises it to delivery pressure, anywhere from 30 bar for a pipeline to 700 bar for vehicle refueling, and the oxygen vent releases or captures the oxygen by-product. Final hydrogen purity reaches 99.99% or better, fuel-cell grade.

Cooling

Electrolysis is only partly efficient, so roughly a fifth of the input energy becomes heat that the cooling system removes. Titanium-plate heat exchangers pull heat from the stack into a coolant loop driven by coolant pumps, and a process chiller rejects it, holding stack temperature in the narrow band where efficiency and membrane life are best. Pressure sensors watch the loop.

Balance of Plant, Control and Container

The balance of plant is the connective tissue: process valves, hydrogen-compatible stainless piping, a nitrogen purge that inerts the gas spaces during start, stop and maintenance, and relief valves guarding against overpressure.

The control and safety system runs the plant and keeps it safe. A process PLC coordinates power, water, gas and thermal loops and follows the renewable supply, while a separate SIL-rated safety PLC executes emergency shutdown and purge independently. Because hydrogen is flammable over a wide range, gas detectors watch for leaks and trigger ventilation and trip, an operator HMI shows production and stack health, and a control UPS keeps detection and purge alive through a power loss.

The whole plant lives in a container enclosure, a modified ISO container shell with explosion-protected ventilation fans that keep any leaked hydrogen well below its flammable limit, a fire system, and a sealed cable entry panel for the outside connections.

Use

Containerized electrolyzers are deployed next to wind and solar farms, at industrial sites that consume hydrogen for ammonia, refining or steel, and at refueling hubs. Their appeal is speed of deployment and the ability to size a project by stacking modules, while soaking up otherwise-curtailed renewable power. The economics turn on the cost of that electricity and on stack durability, since the stack is both the most expensive part and the one that wears, with replacement scheduled around 60,000 to 90,000 operating hours.
