Overview

A biomass pellet plant turns loose, wet, low-density wood residue into a dense, dry, uniform solid fuel. Raw material such as sawdust, planer shavings, bark and chips arrives at 40-55 percent moisture and a bulk density of 100-250 kg per cubic metre. The finished pellet leaves the plant at 8-10 percent moisture and 600-700 kg per cubic metre, which makes it economical to store, handle by auger and pneumatic systems, and burn in automatic boilers. A plant is a chain of unit operations: receiving and metering, drying, grinding, conditioning, pressing, cooling, screening and bagging, all tied together by conveyors and a central control system.

The process exploits a physical property of wood. Lignin, the natural polymer that binds plant fibres, softens at roughly 90-100 degrees C. When ground meal is heated by steam in the Steam Conditioner and then forced through a die under high pressure, the softened lignin flows and then re-solidifies as the pellet cools, binding the particles without any added glue. Getting moisture, particle size and temperature into the correct window is the entire art of the plant, and most quality problems trace back to one of those three variables drifting.

Receiving and metering

Trucks tip raw material into the Walking-Floor Receiving Hopper, a steel bin with a hydraulic walking floor that pushes material onto the first Drag Chain Conveyor. Tramp metal is a constant hazard because nails, staples and bits of equipment travel with sawmill waste; an Overband Magnet Separator hangs over the conveyor and pulls ferrous objects clear before they can wreck the hammer mill or pellet die. The Metering Screw Feeder then sets the mass flow into the dryer. Throughput control starts here, because the dryer and press downstream must see a steady, predictable feed rate to hold their outlet conditions.

Drying

The Rotary Drum Dryer is usually a triple-pass rotary drum. Material enters the Rotary Drum Shell at one end and tumbles through hot gas supplied by the Biomass Furnace, which burns bark and fines that are too dirty to pelletize. Internal Internal Lifting Flights lift the material and shower it through the gas stream so that heat transfer happens to a thin cascading curtain rather than a packed bed. The drum turns on four Trunnion Roller rollers and is driven through a Girth Gear Ring. At the outlet a Dryer Cyclone Separator drops the dried particles out of the gas, and an Induced-Draft Fan maintains the negative draft that pulls gas through the whole drum. Drying is the largest single energy consumer in the plant, often 70 percent of total thermal demand, so furnace efficiency and avoiding over-drying matter directly to operating cost.

Grinding

After drying the material still contains chips and slivers too coarse to feed a die evenly, so it passes through the Hammer Mill. A Hammer Mill Rotor spins a ring of Swing Hammer elements at high tip speed, smashing the wood against a Sizing Screen until each particle is small enough to pass the screen perforations. A Feed Roll meters material into the chamber so the mill is not choked, and a Rotary Airlock discharges the ground powder while sealing against the air drawn through the screen. Particle size leaving the mill should be below the die hole diameter, otherwise the press cannot fill the holes uniformly and pellet density suffers.

Conditioning and pressing

The dried, ground meal enters the Steam Conditioner, where a Paddle Mixing Shaft mixes the meal while a Steam Injection Valve injects saturated steam. This raises temperature to soften the lignin and adds a small, controlled amount of moisture that acts as a lubricant in the die. The conditioned meal then drops into the Ring-Die Pellet Mill. Two Press Roller elements run inside the rotating Ring Die, pressing meal radially into thousands of tapered holes. Friction inside each hole compresses the meal into a dense plug; as new material pushes from behind, extruded strands emerge from the outer face and a Pellet Cutter Knife knife slices them to length. The Main Drive Shaft carries the full motor torque, and a Overload Shear Pin breaks if a foreign object jams the die, protecting the drive train. The die is a wear part made from hardened alloy steel and is sized by its compression ratio, the hole length divided by diameter, which is tuned to the feedstock.

Cooling, screening and bagging

Pellets leave the die at 80-90 degrees C and soft. The Counter-Flow Cooler draws ambient air up through a descending bed in the Cooling Column, cooling the pellets to near ambient so the lignin sets and the pellet becomes hard. A Reciprocating Discharge Grate meters cooled pellets out while Bed Level Sensor devices hold the bed depth that sets residence time. The Pellet Screening Section section then removes fines and broken pellets on a Vibrating Screen Deck, and the Fines Return Conveyor conveyor sends fines back to be re-pressed. Finished product reaches the Bagging and Palletizing Line line, where a Net-Weigh Hopper doses each bag, a Bag Filling Spout and Heat Sealer close it, and a Robotic Palletizer stacks the bags.

Control and quality

The Plant Control System system ties the chain together. A Plant PLC sequences the sections, a Motor Control Center with variable-frequency drives runs the large motors, and an Operator HMI Panel shows throughput, motor loads and moisture. Inline Moisture Sensor readings feed the dryer control so the meal entering the press stays in the lignin-softening window. ENplus A1 grade requires durability above 97.5 percent, fines below 1 percent, ash below 0.7 percent and a defined moisture and calorific value, and meeting that grade depends far more on stable upstream conditions than on any single downstream adjustment.
