Overview

An electric rope shovel is the largest loading machine in open-pit mining. It sits at the foot of a blasted bank, digs a dipper full of rock, swings, and drops it into a haul truck, repeating the cycle every half minute around the clock. The machine is called a rope shovel because the dipper is lifted by wire ropes wound on a powered drum, the original mechanism before hydraulic excavators existed. Rope shovels remain the highest-throughput diggers in hard ore because the ropes and the crowd transmit very large forces directly through steel, and because they run on grid power through a trailing cable rather than burning diesel.

The machine divides into a lower travelling base, an upper that rotates, and a front attachment that digs. The Crawler Track tracks and Lower Frame carry the weight and let it tram. The Revolving Frame turns on a swing bearing and holds the Hoist Machinery, Crowd Machinery, Swing Machinery, the Electrical House house, and the Operator Cab. The Front Attachment reaches out and does the digging.

The dig cycle

Three motions combine in each cycle. The Hoist Machinery reels in the hoist ropes to drag the dipper up the face. At the same time the Crowd Machinery drives a pinion against the rack on the Dipper Handle, pushing the dipper forward so the teeth bite to the right depth. Together they fill the dipper in a few seconds. The Swing Machinery then rotates the whole upper to position the loaded dipper over a truck, the operator trips the dipper door, and the load drops. The empty dipper swings back, and the cycle repeats. A skilled operator overlaps hoist, crowd, and swing so the machine never pauses, which is why cycle times run as short as twenty-five seconds.

Hoist, crowd, and swing

The Hoist Machinery uses two Hoist Motor motors geared down through a Helical Gear Pair to turn the Hoist Drum, which winds the two Hoist Rope ropes. An Holding Brake holds the drum when power is cut. The Crowd Machinery drives the Crowd Pinion against the Handle Rack to extend and retract the handle. Two Swing Machinery units drive Swing Pinion pinions around the Swing Rack Gear ring gear on the lower frame, with a Swing Brake to stop the swing on target. The wire ropes are consumables, inspected daily and replaced on a schedule because a failed hoist rope drops the dipper.

Lower works and travel

The Lower Frame is a heavy Car Body that ties the two crawlers together and carries the Swing Roller Circle the upper rotates on, centered by the Center Pintle. Each Crawler Track runs a chain of cast Track Shoe shoes around a powered Drive Tumbler and a Front Idler, carried on Track Roller rollers and driven by a Propel Motor through a Gearbox Housing reduction. The shovel travels slowly, only to move between dig positions, since a trailing cable limits how far it can go.

Front attachment

The Front Attachment is what reaches into the bank. A Boom holds the dig gear out at angle, supported by Suspension Rope ropes from the A-Frame Mast. The Dipper Handle slides through a Saddle Block and carries the Mining Shovel Dipper at its end. The hoist ropes run from the drum, over the Boom Point Sheave at the boom tip, down to the dipper bail. The dipper is the fastest-wearing part of the machine and is changed to suit the material being dug.

Power and control

The shovel runs on grid power, not fuel. A Trailing Cable brings medium voltage from a substation, a Step-Down Transformer steps it down, and the Drive Cabinet feeds the hoist, crowd, swing, and propel motors. Modern machines use AC variable-speed drives that recover energy when the dipper lowers and the swing decelerates, feeding it back so the machine draws less net power. A Machine Controller sequences the drives, enforces interlocks, and records diagnostics. Running on electricity rather than diesel is the main economic argument for rope shovels: grid power is cheaper per unit of energy and produces no engine exhaust or fuel handling at the face.

Operation and economics

The machine is run from the Operator Cab, a sealed cab on the revolving frame with a suspension Operator Seat, two Control Joystick joysticks, LCD Panel displays, and a pressurized Cab HVAC to keep dust out. A rope shovel is matched to a fleet of haul trucks: the dipper is sized to fill a truck in three to five passes so the shovel and the trucks balance. Because one shovel can load tens of thousands of tonnes a day for decades through periodic rebuilds, it anchors the loading economics of a large open pit, and mines plan their bench layout, blast patterns, and truck routes around keeping the shovel digging continuously.
