Air Popcorn Popper

An air popcorn popper pops corn with a stream of hot air instead of oil. A Heating Element warms the air, the Heating and Blower Module forces it up through a measured batch of kernels in the Popping Chamber and Chute, and the kernels tumble until each one reaches the temperature and internal pressure at which it bursts. As the corn pops it grows several times in volume, becomes light enough to be carried by the airstream, and rides out through the Discharge Chute into a waiting bowl. Because there is no oil, the finished corn carries no added fat, which is the main reason people choose this appliance over a stovetop pan or an oil popper.
The machine is built around six functional groups. The Housing and Base holds everything and stands on the counter, the Heating and Blower Module makes and moves the hot air, the Popping Chamber and Chute is where the corn pops, the Lid and Butter Cup both measures the kernels and melts butter, the Control and Switch switches it on, and the Power Cord Set supplies power. A set of four Rubber Foot keeps the running machine from walking across the counter from fan vibration.
How it pops
Popcorn pops because each kernel holds a small amount of water inside a hard, nearly sealed hull. When the kernel is heated past roughly 180 C, that water turns to steam and the pressure inside climbs to several atmospheres. The hull finally fails, the pressure drops instantly, and the soft starch inside expands and sets into the familiar foam. The air popper supplies that heat without oil by blowing air heated by the Heating Element across the Air-Jet Plate. The jets are angled, so the rising air does not just heat the kernels: it also stirs them, which keeps any single kernel from scorching while it waits for its neighbours to catch up. The Kernel Deflector holds the heavier unpopped kernels down in the Chamber Cup while the light popped corn is swept up and out.
Heating and blower
The Heating and Blower Module is the working core. A Fan Motor of the shaded-pole type spins a plastic Fan Blade that draws room air in through the Intake Grille and pushes it over the Heating Element. That element is a coiled nichrome wire held on a Heater Frame of mica so it cannot touch the plastic shell, and it draws most of the 1200-1400 W the appliance uses. Heated air rises through the Hot-Air Duct to the Air-Jet Plate. The motor runs on sintered Motor Bushing bearings and a wound Motor Coil turning the Motor Shaft. Two safety devices guard the heater: a one-shot Thermal Fuse that opens permanently if the temperature runs away, and a resettable Thermal Cutoff cutoff that trips and recovers if airflow is briefly blocked.
Chamber, chute, and lid
The Popping Chamber and Chute seats on the Chamber Base Ring ring over the air jets. Kernels go into the Chamber Cup, a heat-resistant cup that takes the brunt of the hot air, and finished corn leaves by the Discharge Chute. The Lid and Butter Cup does double duty. Its Lid Body is shaped to hold exactly one batch of kernels, so it works as the measuring scoop, and on top it carries a Butter Cup. Butter placed in that cup is warmed by the heat rising off the machine and melts during the run, then drips through the Butter Vents onto the corn as it leaves the chute. This lets the user add flavour without the fat content of oil popping.
Control and power
Control is deliberately simple. The Control and Switch is one Rocker Switch rocker that powers both the motor and the heater at the same time, because the airstream must always run while the element is hot. Power enters through the Power Cord Set: a grounded Mains Cable and Mains Plug feed the Terminal Block through a Strain Relief grommet, and a Wire Bundle with several Connector joints distributes it to the heater and motor. There is no thermostat or timer on basic units, so the user watches and listens, then switches off when popping slows.
Materials and use
The Base Shell and Upper Shell are molded polypropylene, chosen because it tolerates the warm exhaust and is cheap to form, while the Hot-Air Duct and heater frame are metal and mica where the air is hottest. In use, the operator fills the lid scoop with about 90 g of kernels, pours them into the chamber, sets the lid back with cold butter in the cup, and switches on. Popping starts after the air reaches temperature and runs for two to four minutes. The corn that comes out is dry and unsalted, so it takes seasoning well. Two habits matter: do not overfill the chamber, since unpopped kernels can be blown out before they pop, and let the machine cool between batches so the Thermal Cutoff cutoff does not trip from heat soak.
