Overview

A truck loading rack is the fixed installation at a terminal or refinery where bulk fuel is transferred into road tanker trucks. The truck pulls into a bay under a steel Gantry Structure, the driver connects the Loading Arm to the truck, the rack verifies the truck is grounded and not overfilled, and a metered batch of product is pumped into the tank compartment. A single rack handles gasoline, diesel, jet fuel, and other distillates, often loading several thousand gallons per truck in under ten minutes.

Loading happens by one of two methods. Top loading drops a spout down through an open dome on the truck top; the operator climbs the gantry and works from a Fall-Protection Cage. Bottom loading connects an Dry-Break Coupler coupler to a fitting at the base of the truck, keeping the operator at ground level and capturing vapors more cleanly. Most new racks are bottom loaders because they are faster and reduce vapor release, but many sites keep top-loading arms for products or trucks that require them.

How it works

The transaction begins when the driver presents a card at the Driver Card Reader. The control system checks authorization and the assigned product, then waits for safety permissives. The Grounding and Overfill System must confirm the truck chassis is bonded below 10 ohms through the Grounding Clamp, and the Overfill Monitor must read that no compartment is full through the truck's overfill sensors. Only when both prove safe does the Permit Interlock Relay allow loading.

The driver sets a volume preset at the Preset Loading Controller. The Pump Skid is already holding rack pressure, so the controller opens the Batch Control Valve in low-flow first, then ramps to full flow once the line is proven liquid. Product passes through the Basket Strainer and Air Eliminator, then the Custody Flow Meter, which counts volume and feeds pulses back to the controller. As the batch approaches the preset, the controller commands the valve back to low-flow and then closed, so the final volume lands within custody-transfer tolerance without water hammer.

While product flows, the Additive Injection System injects performance additives and, where required, red dye for off-road diesel. The Additive Controller pulses each Additive Metering Pump in proportion to metered volume so the treat rate stays constant regardless of flow. On a bottom loader the Vapor Recovery Connection arm is connected at the same time, returning displaced vapor from the truck to a recovery unit instead of venting it.

Subsystems

The Metering Skid is the commercial heart of the rack. Its Custody Flow Meter is a sealed custody meter, either positive displacement or Coriolis, with a Meter Temperature Probe for net-volume temperature correction under API MPMS 11.1. The Meter Pulser sends dual-channel quadrature pulses so the controller can detect tampering.

The Pump Skid carries two Transfer Pump units with explosion-proof Pump Motor drives, suction strainers, and a thermal Pump Relief Valve. The Loading Control System holds the rack PLC inside a purged PLC Cabinet, the Operator Display, and the Ticket Printer that issues the bill of lading at the end of the batch. The Fire and Safety System system watches the bay with a Flame Detector and fusible heat detectors, and on alarm trips the Deluge Valve to flood the bay through the Deluge Nozzle heads.

Materials

Product-wetted piping and the Loading Arm are carbon steel to ANSI B31.3, with forged-steel Product Swivel Joint bodies and PTFE-faced Swivel Seal elements that tolerate gasoline and diesel. Drop tubes are aluminum to limit weight on the counterbalanced arm. The Gantry Structure structure is hot-dip galvanized steel with serrated Grating Panel decking for slip resistance. Seals throughout use Viton, chosen for hydrocarbon resistance over a wide temperature range. Every electrical device in the wetted area, from the Pilot Solenoid to the Driver Card Reader, is rated Class I Division 1 because flammable vapor is expected during normal loading.

Variants

Racks scale from a single bay for a small distributor to multi-bay islands at a major terminal. A pure bottom-loading rack drops the gantry stair and fall cage and stays at grade. Aviation racks add tighter filtration and water defense for jet fuel. Ethanol and biodiesel blending racks add a second metering stream and a ratio blend controller so the product is mixed to spec as it loads. Cold-climate racks heat the additive day tanks and trace the Vapor Header Piping to prevent waxing.

Applications

Loading racks sit at refineries, pipeline terminals, bulk plants, and large fleet depots. They are the metered handoff between bulk storage and road distribution, so accuracy and safety drive the design: the Custody Flow Meter decides what the customer is billed, and the Grounding and Overfill System and Fire and Safety System decide whether a static spark during a 600 GPM gasoline transfer becomes a fire. Throughput at a busy terminal can exceed a million gallons a day across a few bays, which is why the Loading Control System automates authorization, metering, and ticketing into one fast transaction.
