Overview

A corrugated board production line, called a corrugator, turns flat reels of paper into the layered board that nearly every shipping box is made from. Corrugated board is a sandwich: one or more wavy inner layers, called the medium or fluting, glued between flat outer layers called liners. The flutes act like a row of small arches that resist crushing while keeping the board light. The line takes paper from reels, heats and conditions it, flutes the medium and bonds the first liner, then glues a second liner across the open flute tips, dries the result flat, and slits and chops it into sheets.

The line splits into a wet end, where paper is heated and glued, and a dry end, where the board is cured, trimmed, and cut. Paper enters at the Mill Roll Stand units, passes through the Preheater and Conditioner, and is fluted in the Single Facer. The single-faced web crosses the Bridge and Accumulator to the Double Backer, where a Glue Machine applies the bond for the second liner. The finished board is sized at the Slitter Scorer and chopped by the Cutoff and Stacker. Heat comes from the Steam Supply and everything is timed by the Line Control System system.

Paper handling and splicing

Each grade of paper sits on a Mill Roll Stand. The reel is gripped by an expanding Expanding Chuck and held back by a Tension Brake so the web stays under steady tension as it unwinds. A reel weighing up to three tonnes empties in minutes at full speed, so each stand carries a Flying Splicer. When the running reel nears its core, the Swing Arm presses the web onto a fresh reel spinning at matched speed, the Tape Applicator applicator joins them, and the Cutoff Knife cuts the old tail. The line never stops, which is what makes the corrugator an efficient continuous machine rather than a batch one.

Forming the flutes

The Single Facer is where the board takes shape. Before it, the Preheater and Conditioner wraps the paper around Steam Drum cylinders heated by steam, bringing it to about 100 degrees Celsius so the starch glue will cook on contact. A Moisture Spray Bar adds water if the paper is too dry to take glue evenly. In the single facer, the medium passes between two geared Corrugating Roll cylinders whose meshing profile bends it into the wave shape. The Glue Applicator Roll wipes glue onto the flute tips, and a Pressure Roll presses the first liner against those tips. The result is single-faced web: a liner with flutes standing up on one side, still open on the other. A Finger Bar peels the fluted web off the roll cleanly.

Bridge and double backer

Single-faced web climbs to the Bridge and Accumulator, an overhead deck that stores loops of web in a Festoon Accumulator accumulator. The bridge lets the single facer and the rest of the line run at slightly different speeds without tearing the web, and it buffers the web while a flute change is made. The Double Backer applies starch from the Glue Machine to the open flute tips, lays the second liner, and runs the board across a long bed of steam-heated Hot Plate sections. Weighted Ballast Roll cylinders ride on the carrier belt to press the board onto the plates while the glue cures. The Cooling and Pull Section then cools the board so it leaves the dryer flat and stable rather than warped.

Slitting, scoring, and cutoff

The dry end converts the wide board into ordered sheets. The Slitter Scorer carries Slitting Knife blades that cut the web into widths and Score Wheel heads that crease fold lines for the box plant. A Head Positioner slides each head to its width automatically between orders, so a width change takes seconds. The Cutoff and Stacker then uses two Knife Cylinder drums with helical knives to chop the board into sheets of the ordered length. A Sheet Stacker slows the sheets on a Slowdown Belt, squares them with a Edge Jogger, and drops them onto a lowering Lift Table for the strapper.

Steam, drive, and control

Heat for the whole line comes from the Steam Supply, which feeds saturated steam through a Steam Header to the drums and plates, drains water through Steam Trap units, and returns it with a Condensate Pump. Each section has its own motor, and the Line Control System system runs them as a synchronized chain so the web is neither stretched nor allowed to go slack. The Line PLC holds the order schedule, sets glue weight and plate temperatures, and tracks production, while the operator works from screens at the wet and dry ends.

Flute grades and use

Flute size sets the board character. A-flute is tall and cushions well, B-flute is short and crushes less, C-flute is the common shipping compromise, and the fine E and F flutes give a smooth printable surface for retail cartons. Combining flutes into double and triple wall board gives the strength needed for heavy or stacked loads. A modern corrugator runs several hundred metres per minute and serves a box plant whose printers, die cutters, and folder-gluers turn its sheets into finished cases. Throughput, flute change time, and warp control are the measures that separate a good line from a poor one.
