Overview

A textile lamination machine joins two or more fabric webs into one composite material. The most common build is a three-layer laminate: a face fabric on the show side, a layer of polyurethane foam or a functional membrane in the middle, and a backing fabric underneath. The machine bonds these layers in one continuous pass and winds the result as a finished roll. Laminated textiles of this kind go into car seats and door trim, upholstery, shoe uppers, outerwear with a soft inner foam, and technical fabrics where a waterproof membrane is sandwiched between two cloths.

This machine offers two bonding routes. Flame lamination melts a thin skin of the foam itself with an open gas flame and uses that molten skin as the glue. Hotmelt lamination keeps the foam cold and instead lays a separate adhesive between the layers. An operator picks the route from the recipe to suit the fabrics and the bond strength wanted.

Feeding the webs

Three rolls feed the bonding zone from the Fabric Unwind Stands stands. The Face Fabric Let-Off carries the face fabric, the Backing Fabric Let-Off carries the substrate, and the Foam Interlayer Let-Off carries the foam or membrane. Each let-off uses a Magnetic Particle Brake to hold web tension steady as the roll diameter falls, and a Dancer Tension Roll feeds back tension so the drive can correct it. Foam runs at much lighter tension than the fabrics because it stretches and tears easily, so its stand adds a Bowed Spreader Roll to pull the soft web flat before the nip. A Edge Guide Unit on each web keeps the layers in side-to-side register, and a Roll Splice Table lets a fresh roll be taped on so the line need not stop for a roll change.

Flame bonding

In flame mode the foam passes over the Flame Lamination Unit. A wide Ribbon Flame Bar lays an even ribbon of flame across the full web width and melts only the surface skin of the foam, while a water-cooled Flame Backing Chill Roll backs the foam and pulls heat from the far side so the body of the foam stays solid. The Gas and Air Train mixes propane or natural gas with combustion air at a fixed ratio through a Gas-Air Mixer fed by a Combustion Air Blower. Flame lamination carries real fire and gas risk, so the unit runs a Flame Detection Unit that confirms the flame is lit and trips the Gas Safety Solenoid Valve within a fraction of a second if it goes out. A Safety Flame Shutter swings between the flame and the web if the line stops so the foam cannot catch fire while it sits still over the burner.

Hotmelt bonding

For fabrics that scorch or where flame fumes are not wanted, the Hotmelt Coating Head bonds without fire. A Hotmelt Melt Tank melts solid adhesive granules and holds them at coating temperature, and a Heated Metering Pump meters the melt to the applicator. Two patterns are available. Powder scatter from the Powder Scatter Unit drops a measured dose of dry adhesive across the web, which then melts in the nip. A Gravure Application Roll instead prints a regular dot pattern of molten adhesive, with a Doctor Blade wiping the roll so only the engraved cells carry adhesive. A dot pattern leaves the laminate softer and more breathable than a full coat, which matters for clothing and seating.

The nip and cooling

Whichever route prepared the bond, the layers meet at the Laminating Nip Station. A Heated Calender Roll sets the bond temperature and a Rubber Pressure Roll presses the stack against it, with a Nip Loading Cylinder at each end setting the nip force so the molten skin or adhesive wets out into both fabrics. The calender roll is heated by circulating oil from a Thermal Oil Heater for a stable surface temperature across its width. The fresh laminate is hot and the bond has not yet set, so it wraps the Water-Cooled Cooling Drum rolls in the Cooling Drum Section section, where chilled water from the Cooling Water Circuit pulls the bonding heat out and fixes the composite before it is handled further.

Tension, rewind and fumes

The Tension and Accumulator zone uses S-Wrap Pull Roll sets and a Load-Cell Tension Roll to hold the laminate at steady tension, and a Festoon Accumulator stores a loop of fabric so the wind-up can change rolls without stopping the bonding zone. At the Fabric Rewind Station the finished material is wound onto a roll, a Cut-Off Knife severs it when full, and a Turret Roll Changer indexes a fresh core into place. Both bonding routes give off smoke or fumes, so the Fume Extraction System system draws the air from a hood over the flame and coating zone through a Filter Box of mesh and activated carbon before exhaust.

Control and safety

The Control Cabinet cabinet holds a recipe for each laminate construction: line speed, nip force, roll temperature, gas-air ratio and tension targets. The main Main PLC coordinates the drives, heaters and tension loops, while a separate Burner Safety Controller runs the flame ignition sequence and the gas safety trips. Keeping the burner controller independent of the main PLC means a fault in line control cannot leave the flame unsupervised. The whole line sits on welded Machine Frame and Guards side plates with interlocked guards over the nips and the flame zone.
