Overview

A brick tunnel kiln fires clay brick continuously by moving the brick through a fixed temperature profile rather than heating and cooling a static load. Green brick is stacked on cars that enter the cool end, roll slowly through a long heated tunnel, and leave the far end fired and nearly cool. The fire stays in one place in the middle of the kiln, and the brick passes through it. This is far more efficient than a periodic kiln, where the whole structure and its lining are heated and cooled on every batch and most of that energy is lost. In a tunnel kiln the brick that is cooling at the exit gives up its heat to air that is then used to preheat the brick at the entry, so much of the fuel is recycled within the kiln.

The kiln is built from a Tunnel Structure structure that holds the heat, a Kiln Car Train train that carries the brick, a Car Pusher System that indexes the train, a Burner System system in the firing zone, an Air and Flue Circuit circuit that moves the gases, a Sealing System system that keeps air in check, a Combustion Control System system that holds the firing curve, and a Heat Recovery System system that feeds the dryer.

The tunnel and its lining

The firing channel is the Tunnel Structure. A welded Steel Casing carries the structure, and inside it a Refractory Lining hot face takes the flame while a Backup Insulation backup layer cuts the heat lost through the shell. The channel is closed overhead by a Crown Roof, which on larger kilns is a flat suspended roof hung from the casing on Refractory Anchor hangers. Along the floor runs the Rail Track that the cars roll on. The lining is graded along the length: heavy high-alumina brick in the firing zone, lighter insulating brick in the cooler preheat and cooling sections, since only the firing zone sees the peak temperature near 1100 C.

Cars and how they move

Brick rides through on the Kiln Car Train train. Each car has a Car Frame of steel that stays in cool air below an insulated Car Deck that carries the brick setting and shields the steel from the firing heat. The cars roll on Car Wheel sets turning on Car Axle shafts and Ball Bearing pairs, and a Sand-Seal Skirt hangs down into a sand seal. The whole train indexes forward together. A Car Pusher System system uses a long-stroke Pusher Ram, fed by the Pusher Hydraulic Unit, to shove the train one car length at each interval, and a Transfer Car shuttles cars between the dryer, the kiln, and the unload track on a Transfer Cross-Rail.

Firing zone and burners

Heat comes from the Burner System system clustered in the firing zone. Low Side-Wall Burner units fire across the setting to even the temperature from wall to wall, and high-velocity Roof Burner units in the crown stir the gases and push heat down through the load. Each burner fires through a refractory Burner Block that shapes the flame and protects the lining. Fuel arrives through a Gas Safety Train whose Gas Regulator holds steady pressure and whose Safety Shutoff Valve pair cuts gas on any fault, with each burner lit and proved by an Ignition Rod rod. A Combustion Air Fan supplies preheated combustion air.

Air circuit and sealing

The Air and Flue Circuit circuit links the zones into one heat balance. An Exhaust Fan pulls firing gases back through the preheat zone, where they dry and warm the incoming brick before venting through the Exhaust Stack. A Cooling Fan pair blows ambient air over the fired brick at the exit, and Recirculation Fan units level the temperature within each zone through a network of Ductwork and Zone Damper sets. None of this works without tight sealing. The Sealing System system uses a floor Sand Trough that the car skirts dip into, a Side Seal between car and wall, a Car-to-Car Seal packing between decks, and insulated End Door panels on Door Lift mechanisms that open only when a car moves.

Control and heat recovery

The Combustion Control System system holds the firing curve. A Kiln PLC reads many Thermocouple probes spread along the kiln, a Operator Station shows the temperature profile, and a Burner Controller per zone modulates its burners to setpoint. An Oxygen Probe set trims the air-to-gas ratio for clean firing. The Heat Recovery System system closes the energy loop: a Hot-Air Tap in the cooling zone draws air heated by the cooling brick, and a Recovery Fan sends it through a Dryer Duct to the green-brick dryer, blended to the right temperature by a Mixing Damper pair and topped up by a Heating Element when output runs ahead of recovered heat.

Variants and use

Tunnel kilns range from short single-wide kilns at small brickworks to long multi-wide kilns firing hundreds of thousands of units a day. The firing curve is tuned to the clay: slow preheat drives off water without cracking, a controlled soak at peak vitrifies the body, and gradual cooling avoids thermal shock and sets the final color. The same kiln fires facing brick, engineering brick, perforated block, and roof tile by changing the setting pattern and the firing schedule, and it is the standard kiln for high-volume structural clay production where steady throughput and low fuel use per brick decide the cost.
