Overview

A plug-in hybrid car carries two complete propulsion sources: an internal combustion Combustion Engine and an electric Traction Motor fed by a rechargeable Traction Battery. Unlike a conventional hybrid, the battery is large enough to drive the car on electricity alone for a useful distance, and it can be refilled from a wall socket through the Charge Port. The intent is that most short trips run on grid electricity while long trips fall back on gasoline, removing the range anxiety of a pure electric car at the cost of carrying two powertrains.

The two sources are blended by a Hybrid Transaxle, a gearset that lets the engine, the motor and a generator share the job of turning the wheels. The control system constantly chooses how much of each source to use based on battery charge, driver demand and efficiency, so the driver experiences a single smooth response rather than a hand-off between modes.

Combustion engine

The Combustion Engine is usually a small four-cylinder gasoline unit tuned for the Atkinson cycle, which trades peak power for higher thermal efficiency. Its Engine Block holds the cylinders and supports the Crankshaft on plain bearings, while four Piston and Rod assemblies convert combustion pressure into rotation. The Cylinder Head carries the camshafts and valves, and a Fuel Injector in each cylinder meters fuel directly into the chamber for ignition by a Spark Plug.

Because the engine often starts and stops as the hybrid system cycles, its supporting systems are sized for that duty. The Engine Cooling Circuit circuit keeps the engine warm enough to restart cleanly, and the Exhaust System system uses a Catalytic Converter that must reach light-off temperature quickly after each cold start. A pair of Oxygen Sensor probes feed the fuel control so emissions stay low across the frequent restarts.

Electric machines and transaxle

The traction Traction Motor is a permanent-magnet motor that can drive the car on its own and recover energy during braking. The Hybrid Transaxle combines it with a Motor-Generator through a Planetary Gearset. The engine connects to the planet carrier, the generator to the sun gear and the output to the ring gear, so engine speed can be set independently of road speed. This power-split arrangement behaves like a continuously variable transmission with no clutches or belts, and it lets the generator start the engine, charge the battery or balance torque as needed.

Output passes through the Final Drive reduction and a Differential to the wheels. The same Stator Assembly and Rotor Assembly construction used in the traction motor appears in the generator, and both are cooled and lubricated by the transaxle oil.

Battery and charging

The Traction Battery is smaller than a full electric car pack but larger than a conventional hybrid's, typically 10-20 kWh. It is built from Battery Module units of Pouch Cell pouch cells, monitored by the Battery Management Unit and switched onto the bus through HV Contactor contactors. A Pack Cooling Plate plate keeps the cells in their temperature window during charging and hard use.

Charging hardware lives in the Power Electronics unit alongside the drive electronics. The Onboard Charger rectifies grid alternating current to charge the pack at 3.6-7.4 kW, which fully replenishes a depleted battery overnight on a home circuit. Most plug-in hybrids omit DC fast charging because the engine already covers long trips. The Traction Inverter drives both electric machines, and the DC-DC Converter converter supplies the 12 V system from the high-voltage bus.

Fuel system

The Fuel System resembles a conventional car's but is adapted to long idle periods. Because the engine may sit unused for days while the car runs on electricity, the Fuel Tank is often a sealed pressurised design that prevents fuel vapour from escaping into the EVAP Canister during these stretches. An in-tank Fuel Pump feeds the engine through a Fuel Line only when the engine is running.

Chassis, body and interior

The rolling chassis follows ordinary passenger-car practice. Each Suspension Corner corner combines a Coil Spring, a Shock Absorber and locating links, and the Steering Rack rack is electrically assisted by a Servo Motor. Braking blends regeneration from the motor with friction at the Brake Corner corners, so the Brake Pad Set wear slowly. The Wheel Assembly assemblies carry a TPMS Sensor in each valve.

The Body Shell is a steel unibody carrying the Door Assembly closures and glazing, with packaging compromises to fit both the fuel tank and the battery, which often reduces boot space compared with the equivalent combustion model. The Interior uses standard Seat Assembly units and a Dashboard whose displays add a battery and electric-range readout to the usual instruments.

Operating modes and trade-offs

The control software runs the car in several modes. In charge-depleting mode it prefers the battery and motor, behaving like an electric car until the pack is low. In charge-sustaining mode it runs as a conventional hybrid, starting the engine and using the generator to hold the battery at a reserve level. The driver can often force electric-only running for quiet zones or hold the battery charge for later. The main trade-off is mass and cost: carrying two powertrains makes the plug-in hybrid heavier and more complex than either a combustion car or an electric car, and the real-world benefit depends heavily on whether the owner charges regularly. Driven on gasoline with an empty battery, a plug-in hybrid is no more efficient than a good conventional hybrid and carries the extra weight of the larger pack.
