Solar Car

Overview

A solar car is an experimental vehicle that runs on sunlight collected by photovoltaic panels on its body. The panels feed a battery, and the battery feeds an electric motor that drives the wheels. Most solar cars are built for engineering competitions such as long-distance solar challenges, where teams race across thousands of kilometers on the energy the sun gives them plus whatever they can store. The entire design is an exercise in efficiency, since the array gathers only about a kilowatt in full sun, roughly the power of a hair dryer, and the car must turn nearly all of it into distance.

The Solar Array collects the energy and the MPPT System extracts the most power the array can give. The Battery Pack stores it, and the Drive System turns it into motion through a single high-efficiency motor. The Monocoque is an ultralight aerodynamic shell, the Suspension and Steering & Brakes are pared down to the minimum, the driver sits in a tight Cockpit, and the Telemetry & Control system meters every watt so the team can manage energy across a race.

The solar array

The Solar Array is the defining feature. Hundreds of Photovoltaic Cell units cover the upper surface of the body, each converting sunlight directly into electric current. Competition cars use the most efficient cells available, either high-grade silicon or, where rules allow, compound semiconductor cells that convert a quarter or more of incoming light. The cells are wired into Cell String groups in series to build voltage, and a transparent Encapsulant seals them against weather and impact while bonding them to the curved Array Substrate that follows the body shape.

Shading is a constant problem, because a single shaded cell can drag down an entire string. Each string carries a Bypass Diode that lets current route around it when it is shaded, limiting the loss to that string rather than the whole array. Routing the cells and their wiring to minimize shading and resistive loss is a large part of array design.

Capturing maximum power

A photovoltaic array does not deliver constant voltage; its best operating point shifts with sunlight and temperature. The MPPT System solves this. Each MPPT Converter continuously adjusts the electrical load it places on a string to sit exactly at the string's maximum-power point, then converts that to the voltage the battery wants. The trackers use a Microcontroller running a search algorithm and a Power Inductor in a switching converter to do the conversion with very little loss. Squeezing out the last few percent of available power here directly extends the car's range.

Energy storage

The Battery Pack buffers the gap between when the sun shines and when the car needs power. It charges during strong midday sun and on downhill stretches, then supplies the drive during clouds, climbs, and acceleration. Built from hundreds of high-energy Battery Cell units in Cell Holder frames, the pack is kept as light as competition rules permit. A Battery Management System balances the cells and tracks state of charge precisely, since the team's race strategy depends on knowing exactly how much energy is left, and Pack Fuse and Contactor parts handle safety and isolation.

Drive and aerodynamics

The Drive System uses a direct-drive Hub Motor built into the rear wheel, eliminating the losses of a gearbox or chain. These motors reach efficiencies above 97 percent, and the matched Motor Controller recovers energy under braking. Because the motor is so efficient, the largest remaining loss is moving the car through the air, which is why the Monocoque matters so much.

The Carbon Tub carries the loads in its skin so almost no separate frame is needed, keeping mass low. The Aero Fairing shapes the body for an extremely low drag coefficient, often below 0.15, far lower than any road car, and Wheel Fairing covers smooth the airflow around the wheels. A Canopy over the driver and a Roll Structure for protection complete the shell.

Cockpit, strategy, and use

Everything else is minimized to save weight. The Suspension uses light Control Arm links and dampers tuned for stable high-speed cruising rather than comfort, and the Steering & Brakes are simple because regenerative braking does most of the slowing. The driver lies in a reclined Cockpit with a Harness and a small Driver Display, in a tight space kept livable by Ventilation.

Winning a solar race is as much strategy as engineering, and the Telemetry & Control system is what makes strategy possible. The Vehicle Controller and an array of Current Sensor units track power into and out of every subsystem, a Data Logger records it, and a Radio Link relays it live to a chase vehicle where the team decides how fast to drive given the sun and the route ahead. Solar cars are not practical road vehicles; they exist to push the limits of energy efficiency and to develop the photovoltaic, battery, motor, and aerodynamic technology that flows into electric vehicles and renewable energy more broadly.
