Overview

An aseptic filling line makes shelf-stable liquid food without refrigeration by keeping two streams separately sterile and joining them only inside a protected zone. The product is sterilized in a continuous flow, the packaging is sterilized on its own, and the two meet in a sterile chamber so the sealed pack carries no viable microorganisms. Because nothing is heated after the package is sealed, the food keeps the flavor and color of a short, hot treatment rather than the cooked character of an in-pack process. A carton of UHT milk or a pouch of soup that sits on a shelf for months at room temperature came off a line like this.

The line has two halves that run in parallel. The UHT Sterilizer heats product to between 135 and 150 C for a few seconds and cools it again, the Aseptic Buffer Tank holds the sterile product as a buffer, and the Aseptic Filler meters it into packages. On the packaging side the Package Sterilizer treats the web or containers, and the Form Fill Seal Station forms, fills, and closes each pack. Around both halves the Sterile Air and Steam System supplies sterile air and steam barriers, the CIP/SIP System cleans and sterilizes the pipework between runs, and the Control Cabinet sequences everything while logging the data that proves the batch was safe.

Sterilizing the product

The UHT Sterilizer uses ultra-high-temperature treatment: a brief exposure to high heat kills spores while limiting the chemical change that longer, cooler treatments cause. Product enters through the Product Feed Pump and passes through a Plate Heat Exchanger, where incoming cold product is warmed by outgoing hot product, recovering most of the energy. The Heat-Transfer Plate stack carries a herringbone pattern that makes the flow turbulent for fast heat transfer, and each channel is sealed by a Plate Gasket. Final heating brings the product to the set temperature, either through more plates or through a Steam Injection Head that mixes culinary steam straight into the stream on direct-injection variants. The product then runs through the Holding Tube, a coil of fixed length and bore that holds it at peak temperature exactly long enough to reach the target lethality before the Cooling Section drops it to filling temperature.

Downstream of the holding tube the product is sterile and must stay that way. The Aseptic Booster Pump keeps it above the pressure of the upstream side so that any pinhole leaks outward rather than drawing contamination in. That pump uses a Tri-Lobe Rotor pair for accurate low-shear flow, and its shaft passes through the wall on a Mechanical Seal flushed with a steam barrier. The RTD Temperature Probe sensors and Pressure Sensor readings along the path feed the control system, which will divert flow back to the start if the temperature ever dips below the safe value.

Holding sterile product

The Aseptic Buffer Tank sits between the continuous sterilizer and the filler, which works in bursts. Its Tank Shell is jacketed and electropolished, and it stays under a slight overpressure of sterile air drawn through a Sterile Air Vent Filter, a hydrophobic 0.2 micron membrane that lets the tank breathe without admitting microbes. A Level Probe holds the working level so the filler never runs dry. Flow in and out is switched by the Aseptic Valve, a design whose moving stem is isolated from product by a welded Sealing Bellows, so the sliding seal stays outside the sterile boundary. Each valve is stroked by a Pneumatic Actuator driven from a Pilot Solenoid Valve on the control air.

Sterilizing the package

The Package Sterilizer treats the packaging on its own path. A Peroxide Bath or a Peroxide Vaporizer coats the surface with hydrogen peroxide, which destroys microorganisms on the material, and a UV Lamp can give a first reduction beforehand. The Hot Air Knife then drives residual peroxide off the material with sterile hot air until what remains is below the food-safe limit, since any peroxide left behind would taint the product. The packaging enters the filling area already sterile and dry.

Filling and sealing

Inside the Aseptic Filler, the Sterile Filling Chamber holds a small positive pressure of filtered sterile air so nothing settles into the open pack. A Dosing Valve delivers each shot, a Coriolis Flow Meter closes the loop on fill weight to a fraction of a percent, and the Filling Nozzle places product without splashing the seal area. A Glove Port lets an operator clear a jam without breaking the chamber. The Form Fill Seal Station forms the pack from a web fed by the Web Unwind over the Forming Shoulder, then the Sealing Jaw fuses the laminate seam, the Pack Cutoff Knife separates packs, and the Straw Applicator adds a straw or cap.

Cleaning, control, and use

Between runs the CIP/SIP System circulates caustic and acid from its CIP Tank tanks through the CIP Supply Pump, with a Conductivity Sensor tracking solution strength, then steam sterilizes the line before product flows. The Sterile Air and Steam System supplies sterile air and culinary steam, and the Control Cabinet cabinet, built around a Programmable Logic Controller with an LCD Panel HMI, runs the validated sequence and logs every temperature and pressure for traceability. Dairies, juice plants, and plant-drink producers run these lines because the output stores at ambient temperature for many months, which removes the cold chain from distribution and shelf life.
