Overview

The keg filling machine reconditions and refills returned stainless steel beer kegs in one automated cycle. A returned keg arrives dirty, warm, and full of stale beer and CO2 at a few bar of pressure. Before it can be refilled it must be emptied, washed inside and out, sterilized, purged of oxygen, and filled with fresh carbonated beer at a controlled net weight. This single-head machine performs every one of those steps through the keg's own spear valve, so the keg never has to be opened. The main subsystems are the Frame and Keg Cradle that holds and inverts the keg, the Keg Coupling Head that seals onto the spear, the Cleaning Circuit, the Steam Sterilization Circuit, the CO2 and Product Fill Circuit, the Process Valve Manifold, the Pneumatic Actuation Package, the Control and HMI, and the Drain and Recovery sump.

A standard Sankey-style keg uses a single spear that combines a gas path and a liquid path in one fitting. Pushing the spear ball or poppet down opens both paths at once, which lets the machine send detergent, steam, CO2 and beer down the same connection. That is why almost every process in the machine is plumbed to the coupling head rather than to separate keg openings.

Loading and Coupling

The operator places a keg on the Keg Cradle Saddle, a V-profile saddle with UHMW-PE wear strips that self-centers kegs from 215 to 381 mm diameter. The Keg Presence Sensor confirms a keg is seated, and the magnetic switch in each Interlocked Guard Panel confirms the access door is closed before any motion is allowed. The Inversion Station Arm rotates the clamped keg 180 degrees so the spear points down over the head, which lets liquid and condensate drain by gravity throughout the cycle.

The Clamp Lift Cylinder then presses the keg neck against the Coupling Head Body, compressing the Head and Spear Seal Set to make a leak-tight joint at up to 8 bar. The Spear Valve Actuator drives down on the spear stem with about 1.2 kN, opening the internal ball valve so the Gas Path Valve and Liquid Path Valve gain access to the keg interior. The Spear Coupler Tooling is a quick-change adapter that matches A, G, S, D, M and U spear types, swapped in under a minute when a different keg fleet runs.

Washing

With the keg coupled and inverted, the Cleaning Circuit runs a fixed phase sequence. First a residual blow-down with CO2 pushes out leftover beer and depressurizes the keg into the Drain and Recovery sump. A pre-rinse with recovered warm water from the Warm-Water Recovery Tank flushes loose soil, while the External Wash Ring ring rinses the keg body and chime.

Next the CIP Supply Pump circulates 2-3% caustic from the Caustic Detergent Tank at 80-85 C through the spear at roughly 12 cubic metres per hour, scrubbing protein and biofilm from the inside walls. The Detergent Heat Exchanger holds the detergent at setpoint, the Conductivity Probe verifies strength, and the Concentrate Dosing Pump tops up concentrate as conductivity drops. An acid phase from the Acid Detergent Tank follows to remove beerstone and mineral scale. The CIP Flow Meter confirms minimum flow so the machine can prove the keg actually saw turbulent cleaning, and the Detergent Temperature RTD interlocks each phase against minimum temperature. Fresh-water and final rinses then clear all detergent before sterilization.

Sterilization

Once rinsed, the Steam Sterilization Circuit admits saturated steam through the Steam Inlet Valve into the keg. The Steam Pressure Regulator holds steam at about 2.5 bar, giving 121-130 C inside the keg, and the Sterilization RTD at the gas outlet confirms 121 C is held long enough to reach the target lethality. The Steam Y-Strainer keeps pipe scale off the valve seat, and the Condensate Steam Trap discharges condensate while holding live steam in the keg. After the hold time the keg is a hot, sterile, oxygen-free vessel ready to fill.

CO2 Purge and Counter-Pressure Fill

Hot steam is displaced by food-grade CO2 through the CO2 Purge Valve, which both cools the headspace gently and drives oxygen below 50 ppb. The CO2 Counter-Pressure Regulator then raises the keg to 1-3 bar counter-pressure so that when beer enters it does not break out of solution and foam. The Product Transfer Pump supplies beer at low shear, the Product Fill Valve opens the liquid path, and the Counter-Pressure Valve bleeds the displaced CO2 from the headspace at a controlled rate so the liquid level rises smoothly. The Product Flow Meter, a Coriolis mass meter, ends the fill at the recipe net weight to within 0.2%. The Oxygen Probe checks total package oxygen, and the Headspace Vent Valve sets the final headspace pressure before the head decouples. Throughout, mix-proof Mix-Proof Double-Seat Valve units in the Process Valve Manifold keep detergent and product lines separated so a worn seat cannot send caustic into the beer path.

Control and Recovery

The Control and HMI cabinet runs the recipe sequencer on a safety Programmable Logic Controller, stepping through blow-down, pre-rinse, caustic, acid, rinse, steam, purge and fill while logging temperatures, pressures, flow and oxygen for each keg. The operator selects keg size and recipe on the HMI Touchscreen, and a Variable Frequency Drive trims each pump to the flow the active phase needs. Pneumatic motion comes from the Solenoid Valve Island, fed clean dry air through the Filter-Regulator Unit, with the Safety Dump Valve venting everything to a safe state on an Emergency Stop Station. Spent fluids fall into the Recovery Sump, pass the Drain Debris Screen screen, and the Recover/Drain Diverter sends reusable warm rinse back to the recovery tank while routing spent caustic and acid to neutralization, which cuts both water and energy use across a shift.
