Overview

A spray drying tower turns a liquid food, such as milk, coffee extract, egg, or a flavour, into a free-flowing powder in a single pass. The liquid is first concentrated to remove most of the easy water, then pumped to the top of a tall Drying Chamber where an Atomizer breaks it into a cloud of tiny droplets. The droplets meet a stream of hot air from the Air Disperser, give up their water in a few seconds, and fall to the bottom as dry powder. Because each droplet is small and dries fast, the powder spends very little time hot, so heat-sensitive flavours, proteins, and vitamins survive far better than in a slow oven.

The whole machine is built around moving large volumes of hot air cleanly. The Air Heating Unit draws in ambient air, filters it, and warms it to the inlet temperature. After the air has dried the product it leaves the chamber laden with fine dust, so it passes through one or more Cyclone Separator separators and a final Bag Filter to recover that powder and send clean air out the stack. Everything wetted is food-grade stainless and is washed automatically by the clean-in-place system between products.

Atomization

Droplet size is the single most important variable in the whole process, and it is set by the atomizer. This tower uses a rotary atomizer: concentrate falls from the Feed Distributor onto the centre of an Atomizing Wheel spinning at well over ten thousand rpm. Centrifugal force throws the liquid off the rim and shears it into a narrow band of droplet sizes, typically tens of microns across. Smaller droplets dry faster but make a finer, dustier powder; larger droplets need a taller chamber to dry fully. Because the wheel spins so fast, it rides on a precision Spindle Bearing Cartridge cartridge driven through a step-up Step-Up Gearbox, and an air-purged Spindle Seal keeps powder out of the spindle. Nozzle-type atomizers exist as an alternative, pushing the feed through a high-pressure orifice instead of a wheel, and they make a coarser, more uniform particle that suits some products better.

Air heating and dispersion

The Air Heating Unit sets how much drying the air can do. A Supply Air Fan pushes ambient air through the Inlet Filter Bank and across an indirect Air Heat Exchanger, where heat from a gas Gas Burner or from steam warms the air without ever contacting it, so the product never sees combustion gases. The heated air enters the chamber through the Air Disperser, whose adjustable Guide Vanes spin it into a controlled swirl around the atomizer. Getting that swirl right is what keeps droplets from being thrown onto the wall before they are dry, which would cause scorching and buildup. A small Roof Air Broom air broom sweeps the roof so sticky powder cannot collect near the hot inlet.

Drying and powder handling

Inside the Drying Chamber, the temperature and droplet paths are arranged so that the powder is dry by the time it reaches the steep Chamber Cone. The outlet air temperature, held around 80-90 C by the control system, is the practical readout of final moisture: run it too low and the powder is damp and cakes, too high and you waste energy and risk heat damage. Periodic raps from the Wall Hammer System shake any wall deposits free. Bulk powder leaves the cone through a Discharge Valve and is often passed over an integrated Fluid Bed Cooler in the Powder Discharge section, which finishes the drying gently and cools the powder before it is sifted and conveyed to packing.

Fines recovery and exhaust

A large fraction of the powder, the fine particles, leaves the chamber suspended in the exhaust air rather than dropping to the cone. The Cyclone Separator separators catch most of it by spinning the air so the powder is flung to the wall and falls out through a Rotary Airlock airlock. Whatever the cyclones miss is captured by the Bag Filter, where the air passes through felt Filter Bag sleeves and reverse Pulse Valve bursts shake the collected dust into a hopper. Recovering these fines matters for both yield and emissions, and the fines are usually returned to the process to make a coarser, less dusty final powder.

Feed, control, and structure

The Feed System holds the concentrate in a Feed Balance Tank and meters it to the atomizer with a Feed Pump and Feed Flow Meter, because feed rate and air conditions together fix the powder moisture. A Control System PLC reads inlet and outlet air temperatures, chamber pressure, and feed flow, and drives the burner, the Variable-Frequency Drive fan drives, the atomizer, and the feed pump to hold the outlet temperature on target while keeping the chamber under a slight vacuum so no powder escapes into the room. All of this hangs from a tall Support Structure steel structure with platforms and ladders that let operators reach the atomizer, disperser, and filters for the frequent cleaning that food production demands.
