Milk Powder Plant

A milk powder plant removes almost all the water from milk so it can be shipped and stored at ambient temperature for a year or more. Removing water directly in a dryer would cost an enormous amount of energy, so the plant works in two stages: an evaporator first concentrates the milk to about half water using cheap low-grade heat under vacuum, then a spray dryer flashes off the rest in hot air. The result is a free-flowing powder that reconstitutes back into milk when water is added.
The plant runs as a chain. Receiving and Pasteurizing intakes and heat-treats the milk, the Evaporator concentrates it, the Spray Dryer turns the concentrate to powder, the Fluid-Bed Unit finishes and cools it, the Cyclone and Bag Filter recovers fines and cleans the exhaust, and Sieving and Bagging sieves and bags the product. A Utilities block supplies steam, air and chilled water, and a Control System system runs the recipe and guards against fire.
Receiving and pre-treatment
Milk arrives, is cooled and buffered in a Milk Silo, then standardized for fat by a Cream Separator. That separator is a high-speed centrifuge whose Disc Stack splits cream from skim inside a spinning Centrifuge Bowl, letting the plant set the fat content the product needs. The milk is then heat-treated in a Plate Pasteurizer built from embossed Heat Plate elements sealed by Plate Gasket strips. Pasteurizing here kills pathogens before the milk ever reaches the dryer, and the heat treatment also sets the powder's solubility behavior, which matters for how well it later dissolves.
Evaporation
The Evaporator is where most of the water leaves cheaply. Milk falls as a thin film down the heated tubes of each Calandria, whose Tube Bundle is fed evenly by a Distributor Plate plate so the film never dries onto the wall and scorches. Steam on the outside of the tubes boils water out of the film at low temperature under vacuum, and a Vapor Separator splits the vapor from the thickening milk. Several effects run in series, each using the vapor from the one before, and a Vapor Recompressor recompresses vapor to squeeze more heat out of the same steam. A Condenser holds the vacuum and Circulation Pump units move concentrate between effects. By the end the milk is roughly half solids.
Spray drying
The Spray Dryer does the final water removal. A HP Feed Pump feeds concentrate to the Atomizer, which breaks it into a fog of fine droplets through Pressure Nozzle heads fitted with Swirl Insert parts and wear-resistant Orifice Tip orifices. The droplets fall into the Drying Chamber through a swirl of hot air from the Air Disperser, air that the Air Heater has raised to about 200 C using its Finned Tube coil. Each droplet dries in a second or two, losing its water as it falls so that the outlet air stays cool enough that the powder is not scorched. Atomizing finely is what makes the drying fast, since small droplets have a large surface area for their volume.
Finishing, recovery and packing
Powder leaving the chamber is still slightly moist and warm, so it drops onto the Fluid-Bed Unit. There a flow of air through the Bed Plate fluidizes the powder while Vibration Motor units shake it along the Bed Housing, finishing the drying and cooling it to ambient. The exhaust air still carries fine powder, so it passes through the Cyclone and Bag Filter stage where Cyclone separators throw out most of the dust and a Bag Filter with its Filter Bag sleeves traps the last of it before the Exhaust Fan vents clean air. Recovered powder drops through Rotary Valve airlocks. Finally Sieving and Bagging runs the product through a Rotary Sifter and a Metal Detector, then a Bag Filler weighs it into bags.
Utilities and safety
Drying needs a lot of energy, so the Utilities block centers on a Steam Boiler whose Burner fires a coded Pressure Vessel to raise steam, backed by a Air Compressor and a Chiller. Fine milk powder suspended in hot air is combustible, so safety is built into the Control System system. A CO Monitor watches for the carbon monoxide that signals smoldering powder and can trigger suppression, and the dryer is fitted with explosion venting. The Control Cabinet runs the recipe, trends every temperature and pressure, and trips the plant safely if conditions drift, which keeps both the product and the building safe over long continuous runs.
Products and variants
The same plant makes several products by changing the feed and a few settings. Setting the Cream Separator for full fat gives whole milk powder, while taking the cream off gives skim. Whey powder runs the byproduct of cheese making through the same evaporator and dryer, and infant formula base adds blending and fortification steps before drying. Agglomeration, where fines are returned into the spray to build larger porous particles, is used when the powder must dissolve instantly, as in instant milk. Across all of them the plant follows the same path of standardizing, concentrating cheaply by evaporation, then finishing in the Spray Dryer and cooling in the Fluid-Bed Unit.
