Abrasive Chop Saw

An abrasive chop saw cuts metal by grinding through it with a fast-spinning bonded abrasive wheel rather than with teeth. The operator pulls a pivoting motor arm down so the thin wheel grinds a slot through the clamped stock. It is the fastest and cheapest way to cut a single piece of steel: there are no teeth to choose or sharpen, the wheel costs little, and the cut is quick. The penalties are that the cut runs hot, leaves a burr and a discolored heat-affected edge, throws a large spark stream, and is noisy. For these reasons it is the saw of choice for rough cutoff in fabrication and field work, not for finished or weld-ready cuts.
The machine pivots a Motor Arm on the Base and Fence. The arm carries the Abrasive Wheel, the work is held by the Quick Vise, and a Wheel Guard contains the wheel and sparks. The Trigger Switch powers the motor only while held, and the Return Mechanism lifts the arm clear when released.
The abrasive wheel
The Abrasive Wheel does the cutting, and it works by wearing itself away in a useful manner. Its Abrasive Grain is hard aluminium-oxide grit; as each grain dulls it fractures or pulls free, exposing a fresh sharp grain behind it. Holding the grain is a phenolic Bond Resin tuned to release dull grit at the right rate, so the wheel stays sharp while slowly shrinking in diameter. Because the wheel turns near eighty metres per second at the rim, it carries two Reinforcement Mesh layers of fiberglass that keep it from flying apart if it is pinched or struck. The wheel is consumed by cutting, so the saw is designed around quick wheel changes.
Motor and arm
The Motor Arm is a rigid Arm Casting that pivots toward the work and carries the Universal Motor. That motor is a series-wound Universal Motor of the universal type, chosen because it makes high speed and high torque from a compact frame on single-phase power. Inside, the Armature spins against the field set up by the Field Coils, current reaches the commutator through the Carbon Brush, and an Cooling Fan pulls air through to shed heat. The wheel mounts on the Wheel Arbor, usually directly so there is no gearing to lose, and the operator drives the cut with the Handle.
Base, fence, and vise
The Base and Fence anchors everything. A Base Casting carries the Pivot Pin for the arm and the Fence that sets the miter angle and backs up the stock, with Rubber Foot pads to damp vibration. The Quick Vise clamps the work fast: a movable Vise Jaw slides up to the stock on a Quick Screw, then a turn of the Vise Handle locks it against the fence. A loose clamp lets the wheel grab and shatter, so the vise is built to hold firmly.
Guarding and control
Because a bursting wheel is the main hazard, the Wheel Guard is a robust Guard Shell of pressed steel that covers the upper half of the wheel, with a Spark Deflector and an adjustable Spark Shield to steer the spark stream down and away. The Trigger Switch runs the motor only while the Trigger is squeezed, and a Lock-off Button button must be pressed first so the saw cannot start by accident. When the operator lets go, the Coil Spring in the Return Mechanism lifts the arm and a Stop Chain holds it down for transport.
Use and limits
Abrasive chop saws sit on benches in fabrication shops and on job sites for fast cutting of angle, channel, rebar, bolt stock, and tube. They cut any metal the wheel is rated for, including hardened steel that would dull a toothed blade, and specialty wheels handle stainless or masonry. The cut is dry and hot, so parts come off with a burr and a blued edge that often needs grinding before welding. For higher accuracy and a clean edge, shops step up to a Cold Saw or a Metal Cutting Band Saw; the chop saw earns its place on speed, low cost, and the ability to cut almost anything without changing blades.
Safety, wheel care, and limits
The abrasive wheel is both the strength and the main danger of this saw. Because it spins near eighty metres per second at the rim, a cracked or damaged wheel can burst with great force, which is why the Wheel Guard is heavy steel and the Lock-off Button prevents accidental starts. Operators ring-test new wheels for cracks, never exceed the rated speed marked on the Abrasive Wheel, and never cut with the side of the wheel, which can snap it. A wheel that is forced too hard glazes over and stops cutting, while one fed at the right pressure keeps shedding dull Abrasive Grain to expose fresh grit, so feed by feel matters here too. The cut throws a stream of hot sparks and fine grinding dust, so the Spark Shield and good ventilation protect the operator, and flammable material is kept well clear. The chop saw does not control heat the way a Cold Saw does, so it cannot make a weld-ready or precision cut, and the wheel shrinks as it works, which slowly reduces the depth of cut until the wheel is replaced. Within those limits it remains the most common bench cutoff tool in light fabrication, taking seconds to crop angle iron, bar, threaded rod, and tube wherever a rough but fast cut is all that the next operation needs.
