Overview

A CNC wire forming machine turns a continuous coil of metal wire into finished shaped parts: springs, clips, hooks, rings, brackets and the small bent-wire components that hold consumer products and machinery together. It pulls wire off a spool, straightens it, pushes it through a set of computer-controlled tools that bend it into shape, and cuts the finished part free. The whole sequence repeats automatically, so a single machine can produce hundreds of identical parts a minute with no operator handling between cycles. This unit forms wire from 0.3 to 3.0 mm in diameter and runs up to six independent forming slides around the wire.

The machine is built around the Machine Frame, a heavy welded base topped by a ground faceplate. The faceplate carries the Forming Head at its centre and presents a flat, rigid datum that every tool slide references. Wire enters from the Spool Payoff Stand, runs through the Servo Feed Unit and the Roller Straightener, and exits at the forming head where the shaping happens. Everything is sequenced by the Control Cabinet.

Feed and straightening

The wire arrives off the spool with a permanent curve, called cast, and with the slack and tension that come from unwinding. The Spool Payoff Stand fixes the supply side: a Payoff Reel holds the coil and a sprung Dancer Arm keeps a steady pull while a drag brake stops the reel overrunning when the feed pauses.

The Servo Feed Unit then meters the wire forward. A Servo Motor drives a pair of hardened Feed Roller grooved to the wire size, with idler rollers clamping the wire against them so it cannot slip. An Encoder counts the exact length fed, which is what lets the machine place each bend at the right point along the part. Before the wire reaches the tools it passes through the Roller Straightener, two banks of Straightening Roller set at right angles. Flexing the wire repeatedly past these offset rollers works the cast out so it leaves the straightener dead straight, which it must be for the forming geometry to repeat.

Forming head

The Forming Head is where the part takes shape. The straightened wire exits through a central Wire Quill, a hardened bushing that fixes the datum point for every bend. Arranged radially around that quill are up to six Radial Tool Slide, each a Linear Guide Rail driven by a Ball Screw and its own Servo Motor. The controller advances each slide a programmed distance to push a Forming Tool against the wire.

Different tools make different features. A bending finger pushes the wire to a set angle, a radius block forms a smooth curve, and a Coiling Mandrel gives the wire something to wrap around when forming a loop or a coil. Because the slides act from several directions, the machine can form bends that face opposite ways without re-gripping the wire. A Indexing Cam Disc can rotate tools around the wire axis so bends can be placed in any plane, which is what lets the machine make true three-dimensional shapes rather than flat profiles.

Cut-off

When the part is fully formed, the Cut-off Unit severs it from the wire still feeding behind it. A Cut-off Slide carries a moving Cut-off Blade across the wire against a fixed lower blade, cropping it square. The shear is driven by a Pneumatic Cylinder on simpler machines or by a Servo Motor where the cut point has to be placed precisely. The finished part drops clear and the next cycle begins from the new wire end.

Control and pneumatics

The Control Cabinet runs the machine. A multi-axis Motion Controller coordinates the feed length, the six forming slides and the cut-off so all motions stay in phase; a slide that fires early or late spoils the part. Each axis has its own Servo Drive, and the operator programs the bend sequence at the Touchscreen HMI touchscreen, which stores part recipes for quick changeover. The Pneumatic System supply clean regulated air through a Filter-Regulator Unit and a Solenoid Valve Bank to the cut-off and clamp cylinders.

Materials and use

Forming tools, blades, feed rollers and the quill are made from hardened tool steel or carbide because they take the full forming load on every cycle. The wire itself is usually spring steel, stainless or brass, drawn to a tight diameter tolerance so the bends repeat. Wire formers are used wherever bent-wire parts are made in volume: spring and clip manufacturers, automotive fastener suppliers, appliance makers and the medical industry. Compared with a dedicated press tool, a CNC former changes from one part to another by loading a new program and swapping a few tools, which makes it economic for short runs and prototypes as well as long production. The whole working area sits behind Guarding & Interlocks with interlocked doors so the fast-moving slides stay enclosed while the machine runs.
