Overview

A laser cladding machine builds a metallurgically bonded coating on a metal surface by melting a thin pool with a laser and feeding metal powder into that pool at the same moment. The powder fuses with a shallow layer of the base metal and freezes behind the moving spot, leaving a track of new alloy a fraction of a millimetre to a couple of millimetres thick. Overlapping tracks build a continuous layer, and stacked layers build features or repair worn geometry. Because only a thin skin of the base is melted, the part stays cool and distorts little, and the bond is fusion rather than a coating that can chip off.

The cell is built around making the beam, carrying it to the work, putting powder and beam together at one point, and moving that point along a programmed path. The Fiber Laser Source makes the beam, the Beam Delivery pipes it to the Cladding Head, the Powder Feeder supplies metered powder, and the Motion System traverses and rotates the part. The Gas Console meters the inert gas, the Water Chiller removes waste heat, the Control Cabinet sequences everything, and the Fume Extraction captures fume and unfused powder.

The laser source and beam delivery

The beam comes from the Fiber Laser Source, a fiber laser in the 2 to 6 kW class. A bank of Pump Diode Module modules pumps a Ytterbium Gain Fiber of ytterbium-doped glass through a Pump Combiner, and a pair of Fiber Bragg Grating reflectors form the cavity that fixes the 1070 nm output. The Diode Current Driver sets the diode current, which sets the optical power, and it can ramp that power along the toolpath so corners and starts do not overheat. The light reaches the head through the Beam Delivery, an armored Process Fiber of 200 to 600 micron core fitted with Fiber Connector ends. A Fiber Interlock cuts the beam if the fiber is broken or unplugged, and a Cable Chain carries the fiber along the moving axes without bending it past its limit.

The cladding head and powder feed

The Cladding Head is where powder and beam meet. The Collimating Lens straightens the diverging fiber output and the Focusing Lens brings it to a spot of 1 to 4 mm at the standoff distance. Around the beam, the Coaxial Powder Nozzle injects powder in a converging cone so the powder focus lands on the laser focus, with a replaceable Nozzle Tip that sets that geometry. A Protective Window shields the lens from spatter and a Air Cross-Jet blows debris off the window. A Melt Pool Sensor watches the pool through the optics so the control can hold temperature steady. The powder itself comes from the Powder Feeder, where a Metering Disc driven by a Servo Motor meters powder from a pressurized Powder Hopper and argon from the Carrier Gas Regulator carries it down the Powder Hose. A Hopper Load Cell weighs the hopper so the operator knows how much powder a job has used.

Motion, gas, and control

The Motion System carries the head over the work on a Gantry Frame with X, Y, and Z axes built from Linear Guide Rail rails, Ball Screw drives, and Servo Motor axes, each closed by a Linear Encoder. A Rotary Positioner with a Work Chuck spins shafts and bores so the head can clad round parts, and a Tailstock supports long work. The Gas Console sets shield and carrier flow through Mass Flow Controller units and reads line state with Pressure Sensor heads, while the Water Chiller holds the source and optics at temperature and a Flow Switch trips the laser if flow is lost. The Control Cabinet runs it all: a CNC Controller executes the path, laser power, and powder schedule, Servo Drive amplifiers move the axes, a Safety PLC enforces the interlocks, and a Operator Console gives the operator the controls and the melt pool image.

Powders, alloys, and process windows

Cladding powder is gas-atomized and sized near 45 to 150 micron so it flows smoothly and melts fully in the pool. Common choices are stainless and tool steels, nickel alloys such as Inconel and Stellite-type cobalt alloys for wear and corrosion, and carbide-bearing blends for hardfacing. The result depends on a narrow window: too much power dilutes the clad with base metal and softens it, too little leaves the powder unfused and porous, and the carrier and shield argon from the Gas Console keep the molten alloy from oxidizing. Dilution is usually held to a few percent so the clad keeps the properties of the chosen alloy rather than the base.

Use and limits

Laser cladding repairs and protects high-value parts: turbine blades and shrouds, oil and gas valves and drill components, hydraulic rams, rolls, dies, and gear journals worn out of tolerance. The same head builds near-net features by stacking layers, which is directed energy deposition additive manufacturing. The strengths are a strong fusion bond, low heat input and distortion, and tight control of clad thickness and composition. The limits are the cost of the Fiber Laser Source and the cell, the need for inert gas and Fume Extraction to handle reactive metal fume, and a deposition rate measured in kilograms per hour rather than the tens that arc-based hardfacing can reach. For parts where the coating must bond well and the base must stay cool and undistorted, those trade-offs are worth it.
