Wet Wipes Machine

Product

Overview

A wet wipes machine is a high-volume production system that converts rolls of nonwoven fabric (spunbond polypropylene, cotton, or microfiber blends) into individually packaged wet wipes by applying lotion solution, cutting to precise dimensions, folding into compact stacks, and automatically loading into tubs or pouches.

The machine is designed for manufacturers producing 500,000–10,000,000+ wipes monthly for personal care (baby wipes, makeup remover), household cleaning, and industrial applications. The system ensures consistent lotion saturation, uniform wipe dimensions, compact stacking for packaging efficiency, and contamination-free automated handling.

How It Works

Rolls of nonwoven fabric are loaded onto the Nonwoven Unwind spindle. A 1.5 kW variable-speed motor (Unwind Motor) continuously feeds the web forward at 5–15 m/minute (adjustable by the master PLC based on target production rate). A pneumatic dancer arm (Tension Arm) with load cell feedback (Tension Sensor) maintains constant web tension (typically 5–15 N), preventing wrinkles and mistracking. Edge-guide rollers (Edge Guide Rollers) keep the web centered on the machine.

The web then passes under the Lotion Applicator, a spray header containing 20–50 fine-mist nozzles (Spray Nozzles). Lotion is supplied from the Lotion Supply, a 200-liter heated stainless steel tank maintained at 25–35 °C by electric heaters (Supply Heaters). The Applicator Pump (2 kW gear pump, 10 L/min) pressurizes lotion to 2–8 bar (controlled by a Metering Valve proportional needle valve), which is then sprayed onto the web from above.

The spray pattern is uniform across the web width; by adjusting nozzle spacing and pressure, operators achieve consistent lotion coverage of 0.5–2.0 grams per wipe (density and formulation-dependent). A Flow Sensor turbine meter continuously monitors flow; if flow drops below setpoint (indicating nozzle clogging or filter blockage), the PLC alerts the operator. The Supply Filter (50 µm stainless cartridge) removes any particles from the lotion that might clog nozzles.

The saturated web then reaches the Cutting Station. A fixed Longitudinal Blade (heated, 0.2 mm sharp edge) cuts vertically along the web length, creating two long strips. A rotating or reciprocating Lateral Blade (synchronized by the Cutting Motor, 1.5 kW servo) cuts transversely at precise intervals determined by wipe size (e.g., 100 mm for standard baby wipes). An Anvil Roller (hardened steel) backs the lateral blade, ensuring clean cuts without fraying.

The cut wipes then drop onto the Folding and Stacking mechanism. Two Folder Blades (angled 45°, stainless steel) deflect and fold the wipes into a Z-fold or half-fold configuration as they pass through. An Stacking Encoder absolute encoder tracks the number of wipes accumulating on a stack platform. When the count reaches the target (e.g., 60 wipes for a typical tub), the Stack Height Sensor triggers the Stack Ejector Cylinder (pneumatic, 40 mm bore, 100 mm stroke), which rapidly pushes the completed stack down a Collection Chute (45° stainless gravity chute).

The stack drops into the Packaging Infeed station, where a Package Dropper pneumatic cylinder (60 mm bore, 150 mm stroke) catches the stack and lowers it into an open tub or pouch positioned by an external conveyor system. Optional Tub Opener Fingers pneumatic actuators automatically peel open pre-formed tub lids, eliminating manual handling.

The entire production flow, unwind, spray, cut, fold, stack, eject, package, is synchronized by the Electrical Controls master PLC. At full speed (15 m/minute web feed with 100 mm wipe length = 150 wipes/minute per line), the machine sustains 100–300 wipes per minute depending on wipe size and fold style.

Lotion Saturation Control

Consistent wipe saturation is critical for product quality and regulatory compliance. The Flow Sensor and Applicator Pressure Gauge provide continuous monitoring. Lotion coverage is expressed as grams of lotion per wipe; the PLC calculates expected coverage based on web speed, nozzle flow rate, and wipe size, and automatically adjusts the proportional spray valve to maintain target coverage within ±5%.

Different formulations (alcohol-free, fragrance-free, moisturizing, antimicrobial) may have different viscosities and surface tensions; each requires unique spray pressure and nozzle spacing. The HMI recipe system stores these parameters, allowing rapid format changeover.

Web Tension and Tracking

The Tension Arm dancer arm maintains constant tension as the web unwinds. If tension drops (indicating low roll supply), the PLC slows the unwind motor to prevent loose, wrinkled web. If tension spikes (indicating material jam), the PLC immediately stops the machine. The Edge Guide Rollers use precision bearings and are aligned via a laser at installation; misalignment is checked monthly and corrected if the web begins to drift off-center.

Cutting Precision and Blade Maintenance

The Longitudinal Blade is heated to ~40 °C via a cartridge heater to slightly soften the nonwoven, creating cleaner cuts. The Lateral Blade servo motor timing is synchronized to web position via the Wipe Size Encoder absolute encoder; this ensures every wipe is cut to the correct length (±2 mm tolerance).

Blade wear is gradual; sharp edges last 1–3 months depending on nonwoven density and daily production hours. Dull blades produce frayed edges; blades are replaced as a maintenance routine or sharpened professionally.

Folding Geometry and Stack Quality

The Folding and Stacking mechanism can be configured for Z-fold (accordion) or half-fold (sandwich) stacking. Z-fold is more compact for tub packaging; half-fold creates a flatter stack for pouch applications. Stack height (number of wipes per stack) is programmable via HMI; typical stacks are 50–120 wipes depending on tub or pouch dimensions.

Pneumatic Ejection and Handling

The stack ejector (pneumatic cylinder and pressure-regulated solenoid) must be carefully tuned to eject stacks firmly enough to clear the collection chute but gently enough to avoid compressing or folding wipes. Pressure is typically 4–6 bar for most nonwoven weights. Excessively high pressure can tear or compress stacks; too low and stacks jam in the chute.

Packaging Flexibility

The Packaging Infeed is compatible with rotary carousel, linear conveyor, or manual tub/pouch infeed systems. The dropper communicates with the packaging conveyor via PLC handshake signals, ensuring a tub arrives precisely when the stack is ready to drop. Some installations include automatic tub/pouch opening (optional Tub Opener Fingers) and sealing, creating a fully closed-loop automated packaging line.

Typical Operating Parameters

For a standard baby-wipe format (80 × 100 mm, 60 wipes/tub):

  • Web width: 600 mm
  • Nonwoven unwind speed: 12 m/minute
  • Lotion coverage: 0.8 grams per wipe
  • Spray pressure: 5 bar
  • Longitudinal blade heat: 40 °C
  • Lateral cut frequency: 6 cuts/second
  • Fold style: Z-fold
  • Stack height: 60 wipes
  • Production rate: ~72 tubs/minute (wipes per minute ÷ 60 wipes/tub)

At 8 hours/day × 5 days/week = 40 hours/week, this line produces ~172,000 tubs/week.

Consumables and Maintenance

Nonwoven film rolls (500–1000 mm width, 2–5 mm thickness) are the primary consumable, lasting 8–24 hours per roll depending on web speed and width. Spray nozzles clog every 1–4 weeks and require soaking in hot water or replacement. Cutting blades are replaced every 1–3 months. Lotion pump seals and filter cartridges are replaced every 500 operating hours. Nonwoven dust accumulates on dancer rollers and guide rails; weekly cleaning prevents contamination and ensures smooth operation.
