Overview

A mold temperature controller holds an injection mold or extrusion tool at a constant temperature by circulating a heated or cooled fluid through channels drilled in the steel. Mold temperature controls how fast the part skins and solidifies, and it drives cycle time, surface finish, shrinkage, warpage, and crystallinity. A mold left to find its own temperature drifts as the press warms up, so parts made at the start of a run differ from parts made an hour later. The controller fixes the mold at a setpoint and keeps it there batch after batch.

The unit is a closed loop. A pump pushes fluid out of the supply port, through the mold channels, and back through the return port. Along the way the controller adds heat with an immersion heater or removes it with a cooling valve, comparing a supply temperature reading against the setpoint and trimming heat or cool on every control cycle. Water units cover the common range up to about 250 F under pressure; oil units reach the high temperatures needed for engineering resins and for molds that run hot to improve flow and surface.

Pump and circulation

The Pump Assembly sets the flow rate, and flow matters as much as temperature because it controls how evenly heat is pulled out of the tool. A centrifugal pump with a stainless Impeller generates the loop pressure, and a Mechanical Seal face seal keeps hot fluid off the motor shaft. The Pump Motor is a three-phase induction motor coupled to the pump through a flexible coupling. Turbulent flow through the mold channels gives a high heat-transfer rate; a unit that is undersized on flow will show a large gap between supply and return temperature and uneven cavity surfaces.

Heating and cooling

Heat comes from the Heater Tank tank, where an immersion Heating Element bank sits directly in the circulating fluid. A mineral-wool jacket cuts standby loss, and a low-level float in the tank cuts heater power if the fluid drops, since a dry element burns out in seconds. The controller modulates the heater through a solid-state relay so it can hold the setpoint without large overshoot.

Cooling is handled by the Cooling Circuit circuit. The simplest design injects plant cooling water through a Cooling Solenoid solenoid valve directly into the loop, which is cheap but mixes mains water into the system. Closed-loop units instead pass the hot fluid through a Heat Exchanger brazed-plate exchanger so the process fluid never contacts the cooling water; this keeps the loop clean and is required for oil systems. A Y-strainer and a check valve protect the cooling line and stop process fluid from backing into the plant water main.

Reservoir and plumbing

The Reservoir Tank make-up tank fills the loop, vents thermal expansion, and lets entrained air escape. An auto fill valve tops up the level, and a sight tube lets the operator confirm it. The loop connects to the tool through the Supply and Return Manifold: a supply header and a return header, self-sealing quick couplers, insulated hoses, and isolation ball valves so the mold can be swapped without draining the unit. On multi-circuit tools, several controllers or a multi-zone manifold run separate channels at different setpoints to balance a mold that heats unevenly.

Sensors, control, and safety

Two Supply RTD RTD probes read supply and return temperature through thermowells, and a Flow Switch paddle switch confirms that fluid is actually circulating. The Control System runs a PID loop on the supply reading, driving the heater up or the cooling valve open as needed, and shows setpoint, actual, and alarms on the touchscreen. Many units also display the return temperature and the difference across the mold, which tells the molder whether flow is adequate.

Safety devices act independently of the PID. A High-Temp Cutoff limit switch cuts heater power if the fluid exceeds a hard ceiling, a spring Relief Valve vents overpressure, and a low-level switch protects the heater. A motor overload relay and branch fuses protect the pump and heater circuits. These guards are what allow the unit to run unattended through a shift.

Variants, materials, and use

Water units serve commodity molding up to mid range temperatures and are the most common. Pressurized water units push the range to 250 F or higher by holding the loop above the boiling pressure. Oil units use thermal oil for high-temperature tools and for resins like PEEK or filled nylons that mold above 300 F. Wetted parts are stainless steel and brass so they tolerate treated water without corroding; oil units use seals rated for hot oil. Typical applications are injection molding, blow molding, die casting dies, rubber presses, and roll temperature control on calenders and laminators.

Maintenance and failures

The leading failure is scale and sludge in water units, which fouls the heat exchanger and the mold channels and slowly raises the gap between setpoint and actual cavity temperature; treated water and periodic descaling prevent it. Mechanical seals weep with age and are a routine replacement. Heater elements fail open from scale buildup or from a low-level event, and the solid-state relay can fail shorted, which the high-temp cutoff is there to catch. Operators watch the supply-to-return difference and the time the unit needs to reach setpoint, since both grow as flow drops or as the exchanger fouls.
