Overview

An industrial ultrasonic cleaner removes oils, swarf, polishing compound, oxides and other contamination from manufactured parts by driving the cleaning liquid itself into violent motion. The part sits in a tank of water or aqueous detergent, and high-frequency sound waves in that liquid scrub every wetted surface at once, including blind holes, threads and internal passages that a brush or spray jet cannot reach. A production system is usually a line of stages: an ultrasonic Ultrasonic Process Tank for the wash, a Cascade Rinse Tank to carry off loosened soil and detergent, and a Hot-Air Dryer Stage to leave parts dry and spot-free. Baskets move between stages on a programmable Programmable Transport Hoist, so the operator loads parts once and a recipe runs the rest.

The systems are common wherever cleanliness is specified and measured: machine shops finishing precision components, bearing and fastener makers, medical and optical part suppliers, electronics, and aerospace lines that must hit a particle count before assembly. The appeal over manual washing is repeatability. The same recipe gives the same result on every basket, and the cleaning reaches features no operator could scrub by hand.

How it works: cavitation

The cleaning action is acoustic cavitation. The PZT Transducer Array vibrates the tank bottom at tens of thousands of cycles per second, sending pressure waves up through the liquid. On each negative half-cycle the pressure drops far enough to pull the liquid apart, forming microscopic vapor bubbles. On the following positive half-cycle those bubbles collapse. The collapse is fast and intense: locally it produces a high-pressure jet and a brief, very high temperature in a tiny volume. Millions of these collapses per second, spread across every wetted surface, lift contamination off the part and break it into the bath. Because the liquid carries the energy, the action follows the part geometry into recesses, cross-holes and threads that line-of-sight methods miss.

Frequency sets the character of the cleaning. Lower frequencies near 25 kHz make larger, more energetic bubbles that clean aggressively and suit heavy soils and rugged parts, but they can erode soft or polished surfaces. Higher frequencies of 80 kHz and above make smaller, gentler bubbles that reach finer features and protect delicate finishes. A general line runs 40 kHz as a middle ground. The bath must also be hot: cleaning rises with temperature up to a point, so the Heating System holds the wash between 40 and 80 °C. Above roughly 80 °C the liquid approaches its boiling point and cavitation weakens because the bubbles fill with vapor and cushion their own collapse.

The transducer array and generator

The sound comes from piezoelectric transducers bonded to the tank. Each Langevin Transducer is a Langevin sandwich: a pair of PZT-8 Ceramic Ring ceramics clamped between an aluminum front mass and a steel back mass by a center bolt, so the ceramic stays in compression and can drive the heavy tank wall. The array is epoxy-bonded to the underside of the radiating bottom plate; the bond quality decides how efficiently energy crosses into the liquid, so it is a controlled process and a common failure point.

The Ultrasonic Generator is the power electronics that drive the array. A rectified DC bus feeds a half-bridge MOSFET stage on the Power Output Board, switched at the working frequency, and an Impedance Matching Network tunes the output to the transducer load so power transfers efficiently. The transducers have a sharp electrical resonance that shifts as the bath heats and as parts and baskets change the acoustic load. To cope, the generator sweeps the drive frequency a kilohertz or so around resonance. Sweep keeps power into the array steady, and it also breaks up standing waves in the tank so the cleaning is even rather than banded into hot and dead zones.

Filtration, rinse and dry

A bath fills with the soil it removes, so a production line filters continuously. The Filtration & Recirculation Loop runs a stainless Recirculation Pump that pulls bath liquid through a 25 micron Bag Filter Housing and a 5 micron polish cartridge, while an Belt Oil Skimmer lifts floating tramp oil off the surface so it does not redeposit on clean parts. A Pressure Sensor across the filters tells the control when they are loaded and need changing.

After the wash, parts carry detergent and loosened soil, so they pass to the cascade rinse. Clean water enters at the last stage and overflows backward against the part flow, so the final contact is with the cleanest water, and a Conductivity Sensor confirms rinse purity. The Hot-Air Dryer Stage then flashes off the remaining water with recirculated hot air, driven by a blower over finned Heating Element heaters, leaving parts dry without water spots.

Frequency selection and materials

Tank and wetted parts are stainless steel because the bath is hot, often alkaline, and constantly cavitating. The shell and radiating plate are 316L, which resists both the chemistry and the slow erosion that cavitation works on any surface near the transducers. Choosing the frequency is a trade between speed and damage: heavier parts with baked-on soil take 25 to 40 kHz, while polished, plated or thin parts take 80 kHz or higher. Detergent chemistry is matched to the soil, alkaline for oils and machining fluids, mild acid for oxides and scale.

Use, installation and failures

In use, an operator loads a Perforated Part Basket, selects a recipe on the Touchscreen HMI, and the Control System sequences fill, heat, ultrasonic wash, rinse and dry, moving baskets on the hoist between stages. Installation needs three-phase power, water and drain connections, and capture of the hot vapor: the Fume Extraction & Condenser hood pulls vapor off the tanks and condenses it back rather than venting it. New baths should be degassed by running the ultrasonics for several minutes before the first load, since dissolved air cushions cavitation and weakens cleaning.

Typical failures are transducer bond failure from thermal cycling, which kills output from that transducer and shows up as a drop in array power; cavitation erosion of the radiating plate over years of service; heater scaling and seal leaks at the gland; and pump seal wear in the filtration loop. The generator itself is robust, but a transducer that goes open or short can overload the matching network if the drive is not current-limited, so the control monitors array current and faults out on a bad load.
