Overview

A powder coating line is a continuous machine that takes bare metal parts, cleans them, sprays them with a charged dry powder, and bakes that powder into a hard paint film, all while the parts hang from a moving overhead conveyor. The work travels through a fixed sequence of stages, so a part is loaded once at the start and comes off finished at the end with no handling in between. The Pretreatment Tunnel tunnel washes and conversion-coats the metal, the Dry-Off Oven flashes off the rinse water, the Spray Booth is where the Powder Application System guns deposit charged powder, the Powder Recovery Unit unit captures the overspray, the Cure Oven cross-links the film, and the Overhead Conveyor carries the parts through all of it. A Compressed Air System feeds clean dry air to the guns, the Exhaust System system keeps powder and fumes contained, and the Control Cabinet cabinet sequences the whole line.

The reason powder works at all is electrostatics. The powder leaving each gun is given a strong negative charge, the part hanging on the conveyor is grounded through its hook, and the charged particles are pulled to the grounded metal and cling to it as a loose, even layer. Nothing has melted yet. The part then enters the cure oven, where heat melts the clinging powder, lets it flow into a smooth film, and drives a chemical cross-linking reaction that hardens it permanently. Because the powder is dry, anything that misses the part can be vacuumed up and sprayed again, which is why a well-run line uses almost all of the powder it buys.

Pretreatment and dry-off

Paint only sticks to clean metal, so the line starts with the Pretreatment Tunnel tunnel, a Wash Tunnel Enclosure enclosure that the parts pass through while banks of Spray Nozzle heads on vertical Spray Riser pipes blast them from every side. Each Wash Stage does one job: an alkaline clean to strip oil, a rinse, a conversion coat that grows an iron or zinc phosphate layer for adhesion, a seal, and a final clean rinse. Every stage recirculates its own chemistry from a Stage Tank, driven up to the headers by a Stage Pump, held at temperature by an Immersion Heater, and topped up by a Chemical Dosing Pump that keeps the bath in spec. From the washer the wet parts enter the Dry-Off Oven, where a Gas Burner firing through a Heat Exchanger and a pair of Recirculation Fan units blow hot air over the work until every drop of rinse water is gone. Powder will not coat a wet part, so this oven is not optional.

Charging and spraying the powder

The coating itself happens in the Spray Booth, an enclosure of smooth Booth Panel sections that shed powder during a color change and a sloped Booth Floor that funnels fallen powder toward recovery. Inside it sit the Electrostatic Spray Gun units, each fed by a Gun Controller. A gun pulls powder from the Powder Feed Center through its Powder Injector and pushes it out the Gun Nozzle as a soft cloud. At the tip, a Corona Electrode driven by the HV Cascade sits at 60 to 100 kV and ionizes the air, and the powder picks up that charge as it passes. The grounded part attracts the charged cloud, and the powder wraps even around back surfaces the gun is not aimed at, an effect called wrap that is unique to charged powder. Tall parts are covered by mounting guns on a Reciprocator that sweeps them up and down. The Powder Feed Center keeps every gun supplied: a Fluidized Hopper floats the powder on air so it flows, a Powder Pump meters it to each gun, and a Vibrating Sieve screens reclaimed powder before it is reused.

Recovery and the conveyor

Most of the powder lands on the part, but the rest is captured by the Powder Recovery Unit unit so it is not wasted. Booth air is drawn through a Cyclone Separator that spins out the coarse powder, then through a Filter Module full of Filter Cartridge elements that trap the fine powder, with Pulse-Clean Valve bursts knocking the cake off the cartridges so they keep flowing. A Reclaim Pump returns the captured powder to the sieve and feed center. Carrying the parts through every stage is the Overhead Conveyor, a Conveyor Track loop with a Conveyor Chain pulling Load Trolley carriers, each hanging parts on grounded Part Hook contacts. The whole loop is driven by the Conveyor Drive through a Gearbox Housing and Helical Gear Pair, and a Chain Take-Up keeps the chain tension steady as it heats and cools around the loop.

Curing and support systems

The clinging powder becomes paint in the Cure Oven, an insulated tunnel of Insulated Oven Panel sections heated by a Gas Burner and Recirculation Fan units to hold the parts at 180 to 200 C for 10 to 20 minutes. During that hold the powder melts, flows level, and cross-links into a tough film. The Compressed Air System gives all of this clean dry air: a Air Compressor, an Air Dryer to drop the dew point, an Air Receiver to buffer demand, and Coalescing Filter stages to keep oil out of the powder. The Exhaust System system runs Exhaust Fan units that hold an inward draft so powder and oven fumes stay contained. Tying it together, the Control Cabinet cabinet runs a Programmable Controller that tracks parts and holds a recipe per color, a Operator Panel for the operator, Variable Frequency Drive drives for the conveyor and fans, and a Safety Relay that drops gas, guns, and motion on any guard or stop.

Materials, variants, and use

The powder is a dry blend of resin, pigment, and curing agent ground to a fine size. Epoxy powders give the hardest, most chemical-resistant film but chalk in sunlight, so they go on indoor parts. Polyester powders hold up outdoors and take most architectural and automotive work, while epoxy-polyester hybrids split the difference for general use. Lines are sized to the parts: a small line might run a single hand-spray Spray Booth and a batch oven, while a high-volume line runs automatic guns on reciprocators, fast color change, and a continuous oven long enough to cure at full conveyor speed. Powder coating is used on appliances, steel furniture, fencing, wheels, agricultural and construction equipment, and architectural aluminum, anywhere a durable finish is wanted without the solvent emissions of liquid paint. Because the overspray is recovered and there is no solvent to evaporate, a powder line wastes little material and meets emission rules that wet paint lines struggle with, which is the main reason so much metal finishing has moved to powder.
