Overview

A leak testing machine confirms that a sealed part holds pressure or vacuum within a set limit before it leaves the line. The part is sealed at every opening, brought to a test pressure, held while the machine watches for any loss, then vented and sorted. It is a go or no-go gauge for tightness: a casting, a valve body, a fuel rail, a sealed electronics housing, or a medical device gets one pass through the machine and comes out marked good or diverted as a leaker. Because a leak is a tiny signal hiding under thermal drift, fill transients, and seal settling, most of the machine exists to make that signal clean and repeatable rather than to move the part.

The part is held by the Test Fixture and Sealing Tooling, closed by the Pneumatic Clamping, filled and isolated through the Pneumatic Test Panel, watched by the Pressure and Flow Measurement sensors, and scored by the Leak Test Instrument. The Control and HMI system sequences the machine, the Safety Guarding guarding keeps the operator clear, and the Marking and Reject Station station tags or rejects the part. A Vacuum and Tracer Option option is fitted when the part must be checked below the air-test floor.

Sealing the part

Everything depends on closing the part so the only path left for gas is a real leak. The Test Fixture and Sealing Tooling starts with a Part Nest Plate that registers the part the same way every cycle on hardened Locating Pin pins. Flat openings are closed by Sealing Plate plates carrying an O-Ring Set of face seals, and bores or threaded ports are closed by Expanding Bore Seal seals that swell under pilot pressure so no thread is needed. Gas enters and is read through one Fill and Test Port, and a Part-Present Sensor confirms a part is loaded before the cycle can start. A leak in the tooling reads exactly like a leak in the part, so the seals are the parts that get watched and replaced most.

Clamping

The seals are driven home by the Pneumatic Clamping. A Clamp Cylinder pushes each seal plate down with enough force to hold the internal pressure, guided square by a Guide Column and a Linear Guide Rail so the seal lands flat. Inside each cylinder the Clamp Cylinder Internals holds a Cylinder Piston on a Piston Rod with an O-Ring Set of dynamic seals and an Oil Seal wiper. A Clamp Control Valve extends and retracts the cylinders, and a Clamp Position Sensor confirms the clamp is fully closed before the instrument is allowed to test.

Pneumatic test sequence

The Pneumatic Test Panel runs the four-step cycle. Shop air is cleaned by a Inlet Filter Regulator and set coarse by a Pressure Regulator, then trimmed to the exact target by a Proportional Fill Valve with low overshoot. The Fill Isolation Valve opens to fill the part, then closes for the stabilization step while pressure settles and the seals stop creeping. The Test Isolation Valve then connects the part to the sensor and to a Reference Volume matched to the part volume, and the machine holds and watches. At the end the Exhaust Valve vents the part. All of this runs through one low-dead-volume Valve Manifold Block, joined by Air Fitting fittings and Air Tubing Set, because every extra cubic centimeter of trapped air slows the reading and hides small leaks.

Measurement

The Pressure and Flow Measurement sensors turn a small loss into a number. On a pressure-decay test the Differential Pressure Sensor reads the tiny difference between the part and the reference volume during the hold, which cancels common pressure swings and resolves drops far smaller than a Pressure Sensor reading the part alone could see. On a mass-flow test the Mass-Flow Sensor sensor reads the makeup flow needed to hold the part at pressure and reports leak rate directly in sccm. A Vacuum Sensor covers vacuum-decay work, and a Temperature Sensor lets the instrument correct for gas temperature drift, which on a short cycle can swamp a real leak if it is ignored.

Vacuum and tracer option

When the limit is below roughly 1 sccm, air testing runs out of resolution and the Vacuum and Tracer Option option is fitted. A Vacuum Pump evacuates the part or a Vacuum Chamber, and a Helium Tracer Module charges the part with helium so escaping gas can be collected and measured down to about 1e-5 mbar.l/s. A Sniffer Probe variant samples air near each joint to locate where the leak is rather than only scoring whether one exists, and Vacuum Valve valves isolate the pump during the measurement.

Control, scoring, and sorting

The Leak Test Instrument is the brain. Its Instrument Main Board times the valve sequence and computes leak rate, its Signal Conditioning Board amplifies and digitizes the sensor signals, and a Power Supply feeds both. The result is shown on the Instrument Display and passed over the I/O Terminal Block to the Machine Controller, which drives the clamp, marking, and reject in step. The operator works through a Operator HMI touchscreen built around an LCD Panel, selecting the part program and reading reject counts. A Safety Light Curtain and Safety Relay keep hands out of the clamp travel, and the Marking and Reject Station station uses a Part Marker to tag a passed part while a Reject Diverter Cylinder diverts a failed one into the Reject Bin, so a leaker cannot reach good stock.
